Many efforts have been devoted to the development of different types of nano-composite coatings in the last decade. Various techniques are used to modify the coating microstructure at the nano scale in order to further improve the properties of coatings. We recently developed a novel method which combines sol-gel process and electrochemical deposition process to produce nano-composite coatings. This simple method can lead to a highly dispersed distribution of oxide nano-particles in the metal coating matrix, resulting in significantly improved mechanical properties. This Chapter introduces the principle of this innovative method, the basic theory behind the deposition process, and an overview of current results. It also describes the dopant technology that is derived from this novel technique. The future development potentials and industrial applications of these coatings are also discussed.

A transparent TiO2 sol was added into the traditional electro-/electrless plating Ni electrolyte. The TiO2 nano-particles in situ formed, and then co-deposited with Ni atoms to form highly dispersive TiO2 nano-particles reinforced Ni-based composite coatings. Two electrochemical deposition systems, i.e. electro- and electroless plating, were used in this thesis to synthesize sol-enhanced electroless plated Ni-P-TiO2 and electroplated Ni-TiO2 composite coatings. The objective of the research in the thesis was to understand the formation mechanism and electrochemical behaviours of the sol-enhanced composite coatings; to investigate the effect of highly dispersive nano-particles on the mechanical/physical properties and corrosion resistance of composite coatings. The research was started with an investigation of the processing of sol-enhanced electroless plated Ni-P-TiO2 composite coatings. Then systematic investigations were conducted on sol-enhanced electroplated Ni-TiO2 composite coatings based on three aspects: the effect of the sol concentration, the electrochemical process, and the thermal stability & tensile properties.

Therefore, it is imperative to overcome the detriment caused by these phenomena to save costs, materials resources, manpower and energy efficiency. Applying coatings is one of the most efficient methods to combat wear and corrosion. Among different coating methods, electrochemical deposition is the most common and appreciated method due to its simple application technique and low cost. For the coating material selection, there are many available options that are compatible with electrodeposition methods. Nickel is one of the major preferences, since it has both good corrosion resistance and mechanical properties compared to other materials. To improve the coating characteristics, several developments have been introduced and investigated. This research considers doping enforcing particles into the coating to create a composite. Compared with conventional coatings, composite coatings have exquisite properties. If the size of doping particles decreases and their dispersion through the coating improves, then the overall properties of the coating are enhanced. Thus, instead of simple composite coatings, micro and nano-composite coatings have been developed. Moreover, the development of the coating itself is not the only relevant issue. In fact, each type of coating is mostly effective against either corrosion attacks or wear. In the electrodeposited nickel coatings category, high concentration phosphorous Ni-P coating is believed to have the ultimate corrosion resistance. Ni-B was believed to be the best coating in terms of tribological behavior. This research group has determined that sol-enhanced nano-composite Ni-B-TiO2 coating is the best coating to protect the surface against wear. However, none of the mentioned coatings can effectively withstand both corrosion and wear at the same time. Facing the problem mentioned above, an idea to create a special coating that can be effective both ways was presented and considered as the provision of the current study. The idea was to simply apply a multilayer coating instead of a single-layer one. The multilayer coating was set to consist of two main layers: The first layer, or the inner layer, is to be deposited on the surface of the substrate to be the corrosion-resistance layer. The second layer, or the outer layer, is to be applied on the top of the first layer to act as a wear resistance shield. For the first layer, high-content phosphorous Ni-P coating and for the second layer, sol-enhanced nano-composite Ni-B-TiO2 coating were selected, respectively. The deposition method for the Ni-P coating was electroless plating and for the sol-enhanced nano-composite Ni-B-TiO2 coating, electroplating was conducted. Optimum sol-enhancement parameters were extracted and used from the published results of a previous study from our research group. To make comparison and investigate the enhancement in properties, along with the duplex Ni-P/NiB-TiO2 coating sample, mono-layer Ni-P and Ni-B-TiO2 coating samples were also prepared for further analysis. It was observed that the microstructure of each layer within the duplex coating is not affected by the duplex coating process and remains identical to the mono-layer coating with the same chemical composition. The XRD-EDS revealed that the chemical composition of the inner and outer layers did not change and remained as single-layer Ni-P and Ni-B-TiO2.The outer layer in the duplex coating was completely the same as the mono-layer Ni-B-TiO2 nano-composite coating with almost the same hardness and grain size. In addition, wear resistance for the duplex coating was reported to be approximately the same as the single layer Ni-B-TiO2 coating and much better than the Ni-P coating. There was also an astonishing result from comparing corrosion behavior between Ni-P and sol-enhanced Ni-B-TiO2 nano-composite coatings. No previous study compared the properties of high-concentration Ni-P coatings and sol-enhanced Ni-B-TiO2 nano-composite coatings. This study has revealed that although Ni-P coatings are generally better than Ni-B coatings in terms of corrosion resistance, the corrosion resistance of this Ni-B-TiO2 coating is slightly better than the high content Ni-P coating, given the current study specifications. However, the ultimate result of this study was to identify the duplex Ni-P/Ni-B-TiO2 coating as having the best corrosion resistance among itself, Ni-P and Ni-B-TiO2 coating samples. It was concluded that while having the same corrosion potential as single layer Ni-B-TiO2 coating, the duplex Ni-P/Ni-B-TiO2 coating has almost 10 times lower corrosion current density and thus, its corrosion kinetic rate is much slower in comparison to other coating samples. Hence, we believe the duplex coating with both good wear resistance and corrosion protection will have great application prospect in a wide range of industries.

Book excerpt: Electroplating as a surface treatment technology can significantly improve the properties of working parts and components which has been widely applied in a variety of technical fields. Recently this surface treatment technology has been developed to synthesize nanocomposite coatings. The nanocomposite coatings show a significantly improved mechanical properties due to the second-phase dispersed nanoparticles in the coating matrix. However, it is hard to realize a good suspension of solid nano-sized particles in a plating solution and good dispersion of nano-sized particles in the composite coatings because of the large surface energy of nano-particles. The traditional methods such as magnetic agitation, air injection, and ultrasonic vibration are always difficult to fully prevent agglomeration of nano-sized particles as the surface effect. To achieve a good dispersion of the nanoparticles in composite coatings, sol-gel enhanced electroplating is developed at the University of Auckland and intensively investigated. The aim of this research is to study the electroplating of sol enhanced Ag/TiO2 composite coatings. In the present thesis, TiO2 solid particles and a transparent TiO2 sol was added into a traditional cyanide silver electroplating electrolyte in order to prepare two different types of composite coatings. The research was started with an electroplating of pure silver coatings from traditional cyanide bath. Then investigations were carried out on the solid powder enhanced composite coatings and sol-enhanced composite coatings focused on the effect of the powder and sol concentration. The microstructure, mechanical properties, electrical properties as well as colour difference of the composite coating were investigated in the research. Both of the sol and powder enhanced electroplating successfully added dispersed TiO2 nanoparticles into the Ag coating matrix and improved the mechanical properties compared to the pure silver coating. The sol enhanced nanocomposite coatings shows better dispersion and mechanical properties.

One category of composite coatings is composed of metal or metal alloys with a dispersed phase of nonmetallic nanoparticles. The addition of these nanoparticles has been found to improve corrosion, wear resistance, and hardness. Producing metal composite coatings using electrochemical techniques can be advantageous due to reduced production cost, lower working temperatures, and precise control of experimental parameters. Metal coatings such as zinc have been successfully co-deposited with TiO2, SiO2, CeO2 and mica particles and nickel has been co-deposited with a number of materials including TiO2, SiC, Al2O3, PTFE and silicates. Zinc-nickel alloys have long been studied for a number of properties, most notably corrosion resistance and recently their tribological properties. This chapter reviews the literature on electrodeposition of ZnNi nanocomposite coatings. Although there has been much work done on composite coatings, there is much less literature available on composite coatings with zinc-nickel alloys. So in this review, we look at the general trends for nanoparticle incorporation, deposition mechanisms, system stability, microstructures of the coatings and general corrosion trends.

Noble Au coatings have a wide range of applications including various electrical contacts, decorative coating and jewelry. However, the low hardness and poor wear resistance of the coatings have largely shortened their service life and limited their applications. This project is based on sol-enhanced nano-composite coating technology, which is a novel technique recently developed in our group. Highly dispersed oxide particles such as TiO2 and ZrO2 are introduced into the Au-Ni coating matrix, resulting in much improved mechanical properties. In this research project, electroplating was used to make Au-Ni based coatings. TiO2 (or ZrO2) solid particles and Ti (or Zr) contained sol were added into the standard Au-Ni electroplating solution as the source of the ceramic reinforcement to form different types of composite coatings. At the same time, a pulse power supply was also employed to study the effects of both the processing parameters and the second phase on the microstructure and properties of coatings. A number of metal-oxide combinations, including direct and pulse current power supply produced Au-Ni, Au-Ni-TiO2 and Au-Ni-ZrO2 coatings were prepared and characterized. The addition of solid particle or sol influenced the microstructure and crystallization direction strength of the coatings. Consequently, the nano-hardness, scratch resistance and wear resistance of the composite coatings were improved compared with the standard direct current (DC) plated Au-Ni coatings. The effects of composition and the processing parameters of the deposition on the microstructure and properties of the coatings were studied, and the underlying strengthening mechanism was investigated. The color, reflection, electrical resistivity and corrosion resistance of the improved coatings were also investigated in the research. It was found that the addition of solid particle or sol has no influence on the above properties. This makes it feasible to apply the enhanced coatings in various purposes with longer service life. Scaling-up experiments were conducted in the factory. Au ion concentration decreased significantly and Ti ion concentration dropped gradually during the electroplating process. The sol-enhanced coatings presented improved mechanical properties compared to standard Au-Ni coatings. Sol-enhanced Au-Ni-TiO2 bracelets were manufactured in the factory for a long-term macro-wear test. At the same time, an application-specific modified soft wear test system was established especially for soft coatings providing a visible quantification method to characterize the wear property.

Book excerpt: The optimal conditions for deposition of nickel coating and Ni-layered double hydroxide metal matrix composite coatings onto stainless steel discs in a modified all-sulfate solutions have been examined. Nickel films provide good general corrosion resistance and mechanical properties as a protective layer on many metallic substrates. In recent years, there has been interest in incorporation nano-dimensional ceramic materials, such as montemorillonite, into the metal matrices to improve upon the corrosion and mechanical properties. Layered double hydroxides have been used as corrosion enhancer in polymer coatings by increasing mechanical strength and lowering the corrosion rate but until now, have not been incorporated in a metal matrix by any means. Layered double hydroxides can be easily synthesized in a variety of elemental compositions and sizes but typically require the use of non-polar solvents to delaminate into nanodimensional colloidal suspensions. The synthesis of a Zn-Al LDH has been studied and characterized. The effects of the non-polar solvents dimethylformamide and n-butanol on the deposition and corrosion resistance of nickel coatings from a borate electrolyte bath have been studied, a nickel-LDH nanocomposite coating has been synthesized by electrochemical deposition and the corrosion resistance has been studied. Results indicate an improvement in corrosion resistance for the coatings with minimal change in the nickel matrix's internal strain and crystallite size.

Book excerpt: Electrodeposition is a low-cost and low-temperature method for producing metal matrix composite coatings. The electrodeposition of Ni matrix/Ni-Cr-B particles is considered as the co-deposition of Ni-Cr-B particles in a Ni matrix, resulting in nanocomposite coatings that can offer good wear and corrosion resistance between other applications. For comparison, the electrodeposition of Ni films and their wear and corrosion evaluation were also carried out under the same conditions. Some coatings usually contain oxide or carbide particles in micrometer size and are electrodeposited in a nickel matrix; however, the use of the mechanical alloying process offers the possibility to reduce the particle size in the order of nanometers obtaining solid solutions, amorphous phases, or intermetallic compounds during the development of new alloys to be co-deposited, improving the engineering materials properties. This kind of nanocomposite can be used in industrial components with an irregular geometry exposed in aggressive environments such as the energy generation and oil industry.

Therefore, the need of developing protective coating to lower the cost of corrosion is very consistent. Among different methods, electrodeposition has been a popular method since it offer many advantages such as low cost, ability to control the surface and thickness of the coating, ability to perform at low temperature and pressure, and very convenience. Ceramic nanoparticles have been widely incorporated into metal coating and used as a protective layer to improve both corrosion and hardness properties. Diazonium synthesis was used to modify cerium oxide nanoparticles by grafting with ferrocene for use in nickel nanocomposite coating. Citric acid and citrate salt were used as stabilizing ligands for yttrium oxide and praseodymium oxide nanoparticles in nickel plating solution to prevent the formation of hydroxide, thus, higher amount of nanoparticles was able to incorporate into nanocomposite coatings. These fabricated coatings were evaluate for the corrosion and mechanical properties using many different instruments and electrochemical techniques. As modified cerium oxide, stabilized yttrium oxide or praseodymium oxide added into nickel coatings. The results showed an increase in hardness and corrosion resistance leading to the overall improvement compare to pure nickel coating.
