Book excerpt: Precision machining is an essential manufacturing process to achieve high dimensional accuracy and high surface integrity of functional components for various technological applications, such as those in aeronautical, biomedical, mechanical, metrological, mechatronic, nano-technological and microscopy industries. To achieve a satisfactory operation of precision machining, however, one must have a deep understanding of the setting and control of machining conditions, mechanisms of material removal and effectiveness of the cutting tools. As a result, a quality precision machining requires a comprehensive integration of the development of machine tools, the improvement of machining methods and the wise application of materials science and engineering and mechanics of solids. recent research, development and applications on the precision machining of advanced materials. It covers three major aspects of precision machining, i.e., mechanisms of machining and material removal, friction and wear problems associated with cutting tools and development of new methods and new tools for more cost-effective processes. machining methods and conditions to achieve high surface integrity and accuracy. For example, silicon monocrystalls are brittle in nature and are chemically sensitive to machining environment. Composites have at least two phases with different mechanical properties. These need to be considered carefully in machining as otherwise unacceptable damage will take place in either the workpiece or the cutting tool or in both. The papers included in this volume deal with a wide range of difficult-to-machine materials, such as silicon, glass, carbon-fibre reinforced composites, CVD-SiC film and ceramics. The methodologies presented address both industrial production problems and fundamental issues, including polishing, grinding, electrochemical discharge machining, abrasive jet machining, laser sintering, chemo- mechanical machining, drilling, fractal analysis, molecular dynamics analysis and finite element simulation. The volume should therefore be of interest to production and research engineers, research students and academics in the area.

Book excerpt: Repeated machine downtime leads to lost productivity, late deliveries, and dissatisfied customers. Plants often struggle with meeting delivery commitment because they lack advanced predictive technologies. Because of limited information from current production practice, it is very challenging to control product quality, meet the tight tolerance, and eliminate scrap parts, which is especially critical for expensive aeroengine components. With the recent development of Industrial Internet of Things and Operation Technologies, it is now feasible to digitize the production process and take machine reliability and performance to a new level. In this study, the machining process is simulated in the virtual environment, and the output response is used as a reference digital thread of the process. In real-time machining, the computer numerical control (CNC) control signals together with existing machinery sensors and historical data are monitored and fused together to observe the machining conditions. Comparing the reference signature with supervised machine learning analytics, any subtle deviations in operating behavior, which are often the early warning signs of problems, can be identified. Also, with the look-ahead function, it gives the operators better visibility into the machining process. With the proposed method, without adding any more hardware to existing production machineries, it is feasible to capture data in real time, conduct automated analysis of the information, and create visualizations for team members. Plus, the real-time monitoring of any deviation in operating behavior during production can protect machine and cutting tools from excessive load and damage, thereby reducing operating costs and increasing effective manufacturing capacity.

Nowadays, the machining processes have increased their complexity by considering the HSM, because of the high dimensional precision, high surface quality, and the minimum cost in the demanded products. The general scope of this research is: Design and implement an intelligent monitoring and supervisory control system for peripheral milling process in HSM. The main objectives of this research are defined as follows: 2 Implement a general model to predict the surface roughness by considering several aluminium alloys, cutting parameters, geometries, and cutting tools. 2 Design and implement a monitoring and diagnosis system for the cutting tool wear condition during the machining process. 2 Design and develop an intelligent process planning system, which includes a merit variable to compute the optimal cutting parameters and a decision-making module to recommend some actions in agreement with the cutting tool wear condition. The design and implementation of the system implied to make research, exhaust experiments, and write several papers to validate the proposal ideas and algorithms. The main contributions can be summarized as follows: 2 A complete data acquisition system was implemented in a machining center HS-1000 Kondia. Several sensors were installed to characterize the surface roughness (Ra) and flank wear of the cutting tool with the process state variables. The Mel Frequency Cepstrum Coefficients (MFCC) computed from the process signals were used for modelling the Ra with ANN models. 2 Related with the Ra modelling, the most important factors affecting the Ra were deduced by applying the screening factorial design. Also, Response Surface Methodology was applied with excellent results for modeling the Ra. The models were computed for a new, half-new, half-worn, and worn cutting tool condition. Multi-sensor and data fusion were used to build ANN models with excellent results. 2 New ideas based in the Hidden Markov Models (HMM) and the MFCC were developed for monitoring and diagnosis the cutting tool wear condition for peripheral milling process in HSM. The system was implemented for recognizing on-line four cutting tool wear conditions: new, half-new, half-worn, and worn condition. 2 The design and implementation of the intelligent monitoring and process planning system (IMPPS) represented the main module of the intelligent monitoring and supervisory control system. In this module, Genetic Algorithms with the RSM models were used to compute the optimal cutting parameters in Pre-process operating mode with excellent results. Another contribution was the implementation of the Markov Decision Process in the optimization process. This algorithm recommends optimal actions for minimizing the operation cost during the production of specific workpieces.
