Book excerpt: Grain boundaries, microstructural barriers and differences in stress/strain state play a dominant role in the early stages of the fatigue crack growth of metals. Many studies on the growth of short cracks have revealed anomalies in the behavior predicted by LEFM analysis. A simulation of fatigue crack growth is presented. The polycrystalline metal was modeled as an aggregate of hexagonal grains with a different crystallographic orientation of each grain. The effect of grain boundaries on Stage I crack growth is considered in the model. The mode of shear crack growth is used to compute the crack growth. This mode is analyzed on the basis of microstructural crack growth within the first few grains, where the crack growth decelerates as the crack tip gets closer to the grain boundary. Normal crack growth has been considered for those cracks which are longer than microstructural cracking (physically short cracks). The transition from Stage I to Stage II growth is considered. The model is applied for thin-walled tubular specimens of the ferritic steel AISI 1015 and the aluminum alloy AlMgSi1 subjected to tension and torsion loading as well as in-phase and out-of-phase combined tension-torsion loading, sequential tension and torsion loading. The microstructural crack pattern and crack distribution can be successfully simulated with the model, and the simulated microstructural crack growth rate is presented.

It begins with the initiation of cracks, and with continued cyclic loading the cracks propagate, finally leading to the rupture of a component or specimen. The demarcation between the above stages is not well-defined. Depending upon the scale of interest, the variation may span three orders of magnitude. For example, to a material scientist an initiated crack may be of the order of a micron, whereas for an engineer it can be of the order of a millimetre. It is not surprising therefore to see that investigation of the fatigue process has followed different paths depending upon the scale of phenomenon under investigation. Interest in the study of fatigue failure increased with the advent of industrial ization. Because of the urgent need to design against fatigue failure, early investiga tors focused on prototype testing and proposed failure criteria similar to design formulae. Thus, a methodology developed whereby the fatigue theories were proposed based on experimental observations, albeit at times with limited scope. This type of phenomenological approach progressed rapidly during the past four decades as closed-loop testing machines became available.

The two-dimensional formulation developed previously (AFOSR Contract No. F49620-84-C-0042) was extended to investigate the crack tip behavior of long and short cracks under cyclic loading. The influence of residual plasticity on stress intensity factor was used to obtain an unambiguous estimate of the plastic zone size. It was demonstrated that the effect of the plastic wake on the stress intensity factor for crack opening (closure) and the effect of the residual stress on the retardation are identical manifestations of the same plasticity process. The boundary integral equations also provide insight to the mathematical equivalence of these two effects. Book excerpt: Elastic-plastic crack growth under mixed Mode I and II in six types of aluminum alloys and three types of steel were investigated. The experimental study of fatigue crack growth in six types of the aluminum alloys and one type of the steel is performed on biaxially loaded eight-petal specimens (EPS). All specimens for biaxial loading contained inclined through thickness central cracks. Mixed Mode I/II static and fatigue crack growth experiments on the three types of steels and one type of the aluminum alloy used compact tension shear (CTS) specimens. Two approaches are developed for geometrical modeling of crack growth trajectories for the central notched and compact tension shear specimens respectively. The principal feature of such modeling is the determination of crack growth direction and the definition of crack length increment in this direction. On the basis of the analysis of the experimental data for the aluminum alloys and the steels an empirical crack reorientation criterion is suggested for both brittle and ductile materials. The damage process zone size concept is used for calculations of mixed-mode crack path. The influence of specimen geometry, biaxial loading and properties of the aluminum alloys and the steels on both crack growth direction and crack path at the macroscopic scale is discussed.
