Book excerpt: "Microstructure and properties of Direct Metal Deposition (DMD) parts are very crucial to meeting industrial requirements of parts quality. Prediction, and control of microstructure and mechanical properties have attracted much attention during conventional metal manufacturing process under different conditions. However, there is few investigations focused on microstructure simulation and mechanical properties control under different process parameters during DMD process. This dissertation is intended to develop a multiscale model to investigate Ti6Al4V grain structure development and explore Ti6Al4V based functionally graded material (FGM) deposit properties during DMD process. The first research topic is to investigate and develop a cellular automaton-finite element (CA-FE) coupled model to combine with thermal history and simulate nucleation sites, grain growth orientation and rate, epitaxial growth of new grains, remelting of preexisting grains, metal addition, and grain competitive growth. The second research topic is to develop grain growth algorithm, which is appropriate for highly non-uniform temperature field and high cooling rate, to control grain structure under real-time changing process parameters. The third research topic is to investigate the influence of process parameters on microstructure and properties of Ti6Al4V-based FGMs, which are fabricated with different TiC volume fraction from 0 to 30vol%. The microstructure, Vickers hardness, phase identification, tensile properties of FGM are measured to investigate the fabricated FGM qualities. This process has fast heating and cooling rates which can improve the surface hardness and provide excellent adhesion through metallurgical bond between coating material and substrate. This paper evaluated the laser deposited 316L stainless steel coating on 4340 steel, which is widely used for aircraft landing gear applications. The microstructure, micro-hardness and quantitative EDS were explored to verify the coating properties. The desired homogeneous microstructure and high micro-hardness for 316L stainless steel coating are obtained. In this study, single layer 316L stainless steel deposits have been evaluated. The relationship between laser deposition process parameters and coating hardness has been studied resulting in an understanding of the effect of parameters and an empirical model has been developed. The influence of shield gas and composition of the deposition and dilution zone has been investigated. The microstructures and composition analyses were evaluated by Energy Dispersive X-ray (EDX) analysis and Optical Microscopy. Homogeneous microstructure which is required for landing gear coatings has been obtained. The deposition microhardness has been evaluated using a microhardness tester. Book excerpt: "Multilayer direct laser deposition (DLD) is a fabrication process through which parts are fabricated by creating a molten pool into which metal powder is injected as. During fabrication, complex thermal activity occurs in different regions of the build; for example, newly deposited layers will reheat previously deposited layers. The objective of this study was to provide insight into the thermal activity that occurs during the DLD process. This work focused on the effect of the deposition parameters of deposited layers on the microstructure and mechanical properties of the previously deposited layers. Varying the parameters was shown to produce different effects on the microstructure morphology and property values, presumably resulting from in-situ quench and tempering. A commercial ABAQUS/CAE software was used to model this process by developing a thermo-mechanical 3D finite element model. This work presents a 3D heat transfer model that considers the continuous addition of mass in front of a moving laser beam using ABAQUS/CAE software. The model assumes the deposit geometry appropriate to each experimental condition and calculates the temperature distribution, cooling rates and re-melted layer depth, which can affect the final microstructure. Model simulations were qualitatively compared with experimental results acquired in situ using a K-type thermocouple. Moreover, the work focused on the effect of cooling rate and other processing variables on microstructure and mechanical properties. The influence of the cooling rate on the microstructure and mechanical properties was investigated. The differed cooling rate led to varied grain size and resulted in affected varied hardness and tensile strength."--Abstract, page iv.

Book excerpt: The progress in microscale additive manufacturing (μ-AM) of metals requires engineering of the microstructure for various functional applications. In situ control over the microstructure during three-dimensional (3D) printing is critical to achieve metallic nanostructures with desired properties and eliminate the need for post-processing. In this dissertation, an ambient environment localized pulsed electrodeposition (L-PED) process for direct printing of 3D free-standing and layer-by-layer nanotwinned (nt) metals is introduced. 3D nt-Cu structures were additively manufactured using pulsed electrodeposition at the tip of an electrolyte containing nozzle. For the first time, the control of the microstructure of metals during 3D-printing is reported. In particular, It is shown that through variation of electrochemical process parameters the density and the orientation of the coherent twin boundaries (CTBs), as well as the grain size can be controlled. Ntmetals offer superior mechanical (high ductility and strength) and electrical properties (low electromigration) compared to their nanocrystalline (nc) counterparts. While these properties are advantageous for applications in nanoscale devices, the fabrication of nt-metals has been limited to 2D films or template-based 1D geometries. The focused ion beam (FIB) and transmission electron microscopy (TEM) analysis showed that the printed metal was fully dense, mostly devoid of impurities and microstructural defects, and confirmed the formation of CTBs. Mechanical properties of the 3D printed nt-Cu were characterized by in situ SEM micro-compression experiments. The 3D printed nt-Cu exhibited average flow stress of 960 MPa, which is remarkable for a 3D printed material. The microstructure and mechanical properties of the nt-Cu was compared to nc-Cu printed using the same process under direct current (DC) voltage. The results show that such control over microstructure directly correlates with the mechanical properties of the printed metal. L-PED is introduced as an approach to enable direct deposition of nano-pillars and micro-pillars of metals and alloys. When combined with in situ nanomechanics instrumentation, this approach may enable high-throughput investigation of the process–microstructure–property relationship, in particular for nanocrystalline and nano-twinned metals. The application for 3D printed electronics will be greatly extended when they can be used in extreme environments and especially at elevated temperatures. Therefore, the thermal stability and reliability of the additively manufactured nt-Cu interconnects is investigated. The results show clear correlation between the microstructure and the thermal stability of the printed metal. The microstructures with columnar shaped grains and high density of low-energy CTBs exhibited better thermal stability compared to the ones with high-angle random-oriented grain boundaries. Despite the evolution of microstructure and growth of the grains, printed materials with high density of TBs exhibited high strength of 522 MPa after annealing for 4 hours at 300 °C. Additionally, LED is extended to a larger scale process for patterning of high quality metallic patterns on flexible and nonconductive substrates. The printed metallic patterns are solid with no porosity and impurities, and exhibit high electrical conductivity. Overall, the results indicate the feasibility of using LED 3D-printed high conductivity nt-metal features in a wide range of applications, particularly for the electronics and the next generation integrated circuits.
