Book excerpt: "Multilayer direct laser deposition (DLD) is a fabrication process through which parts are fabricated by creating a molten pool into which metal powder is injected as. During fabrication, complex thermal activity occurs in different regions of the build; for example, newly deposited layers will reheat previously deposited layers. The objective of this study was to provide insight into the thermal activity that occurs during the DLD process. This work focused on the effect of the deposition parameters of deposited layers on the microstructure and mechanical properties of the previously deposited layers. Varying the parameters was shown to produce different effects on the microstructure morphology and property values, presumably resulting from in-situ quench and tempering. A commercial ABAQUS/CAE software was used to model this process by developing a thermo-mechanical 3D finite element model. This work presents a 3D heat transfer model that considers the continuous addition of mass in front of a moving laser beam using ABAQUS/CAE software. The model assumes the deposit geometry appropriate to each experimental condition and calculates the temperature distribution, cooling rates and re-melted layer depth, which can affect the final microstructure. Model simulations were qualitatively compared with experimental results acquired in situ using a K-type thermocouple. Moreover, the work focused on the effect of cooling rate and other processing variables on microstructure and mechanical properties. The influence of the cooling rate on the microstructure and mechanical properties was investigated. The differed cooling rate led to varied grain size and resulted in affected varied hardness and tensile strength."--Abstract, page iv.

Book excerpt: Metal Additive Manufacturing with the Direct Energy Deposition (DED) process allows for rapid prototyping and low-volume custom manufacturing of complex geometries at a lower cost than traditional manufacturing methods. Direct energy deposition is a complex process having many inter-related process parameters that affect the overall quality and mechanical properties of the build. When new powder feedstocks are used, calibrating these process parameters is typically done empirically in trials that can contain more than a hundred different combinations of parameters. This time-consuming process can be reduced by performing an analytical analysis on how the energy from the laser transfers into the metal using the physical properties of the powder paired with empirical relations to predict where optimal process parameters will occur.Typical builds use a fixed process parameter set and do not feature any in-situ process control. Previous research has shown that combining the variables of powder flow and travel speed into a ratio allows for consistent results. For this thesis the relation was improved upon to compare the bead volume per pass to the powder flow improving the relation and allowing powder flow to be predicted. The energy analysis was used to improve build quality of different parameter sets resulting in reduction of porosity and nearly fully dense parts. A methodology for process parameter prediction is introduced and validated using the analytical and empirical relations proved in this thesis. The ability to increase bead size allows for the process to be more efficient in time, energy, and powder usage, lessening time per part and cost for industry. The ability to have beads of different dimensions also allows for large deposition to occur followed by smaller deposits for fine features with uniform properties.

The large participation by the industry fulfilled the intended interaction and cross-fertilization between the scientific, technological and industrial community, reinforcing the innovative capacity readily demonstrated at panel discussions. It was neither possible nor planned to cover all the aspects in full depth. Efforts were addressed to selected areas where discussion of advanced knowled~e and technology topics would stimulate further progress of Laser tooling (in main directions: software, hardware and peopleware). Laser tooling was then discussed in light of its major applications covering Laser beam robotic manipulation towards flexible manufacturing systems.
