Book excerpt: Sustainability has been the focus of intense discussions over the past two decades, with topics around the entire product life cycle. In the manufacturing phase, research has been focused solely on environmental impact assessment or environmental impact and cost analysis in its assessment of sustainability. However, few efforts have investigated sustainable production decision making, where engineers are required to concurrently consider economic, environmental, and social impacts. An approach is developed to assess broader sustainability impacts by conducting economic assessment, environmental impact assessment, and social impact assessment at the work cell level. The results from the assessments are then integrated into a sustainable manufacturing assessment framework, along with a modified weighting method based on pairwise comparison and an outranking decision making method. The approach is illustrated for a representative machining work cell producing stainless steel knives. Economic, environmental, and social impact results are compared for three production scenarios by applying the sustainable manufacturing assessment framework. Sensitivity analysis is conducted to study the robustness of the results. For future research, it is desired that a tool which integrates manufacturing information system information and the sustainable manufacturing assessment approach can be built to assist production engineers in considering sustainability performance when making decisions.

Integrating an improved assessment method into a decision support framework will provide a means for designers and engineers to better understand the impacts of their decisions. A unit process modeling-based sustainability assessment method is presented to assist design decision making by accounting for and quantifying economic, environmental, and social attributes. A set of these sustainability metrics is defined as a basis for comparison of component design alternatives. The method is demonstrated using two titanium component production alternatives that represent typical design for manufacturing scenarios. The modeling method significantly increases the resolution of sustainable manufacturing metrics over conventional assessment techniques, and is one aspect of the overall decision support framework developed. Additionally, fixed sum importance weighting, weighted sum modeling, and scenario analysis were selected as easily employed and transparent design decision techniques to provide the remaining elements of the framework. The demonstration of the decision support framework for titanium component manufacturing illustrates that the sequential approach developed can assist engineers in developing more sustainable components and products.

This study addresses this urgent need by establishing a systemic approach for the design of costing methods by linking the economic, environmental, and social domains of sustainable manufacturing with systems thinking principles, and by understanding the actual sustainability-related behaviors in a metal product manufacturing setting with the collaboration of a small manufacturer. The proposed system dynamics-based method identifies sustainability factors and behaviors of the manufacturing system and depicts their relations across three system levels:, the enterprise level, the shopfloor level, and the process/operation level. The creative method design approach from the domain of systems thinking, manages to integrate economic assessment, environmental assessment, and social assessment methodologies and to quantify the assessment results, which are embedded in a systems dynamics model. The model, consisting of identified manufacturing behaviors related to product design modification, environmental impact control, and process safety improvement, is able to assist decision makers by demonstrating sustainability performance changes over a determined time period. Based on the results of this research, U.S. manufacturers will be able to develop systemic costing approaches towards improving worker well-being, energy efficiency, and cleaner production at lower cost.

Book excerpt: More recently, interest in designing products and manufacturing processes with major consideration given to the resources used and waste produced over the entirety of product/process life cycle, viz. sustainable manufacturing has increased. Unlike design and manufacturing process development activities that generally have access to a wealth of material information, sustainability assessment activities are generally made difficult by lack of a centralized source of information to incorporate sustainability knowledge into current manufacturing life cycle strategies. Even though considerable research has been accomplished in sustainable manufacturing domain, its application to real life problems is known to be in the early stages due to complexity in information representation, model compositions, system integrations, and computation. Moreover, isolated activities of process planning within the gate-to-gate life cycle can lead to localized solutions in sustainability assessment. Integrating operation plans and process plans provides globalized sustainable and productive solutions in the manufacturing gate-to-gate life cycle.This thesis, first, presents an attempt to understand these complexities for building material information model by addressing the requirements for defining a high-level material information model for sustainability that can capture this information across different life cycle stages as well as primary stakeholders. Second, the performance of job shop manufacturing is often related to diversified activities that impact sustainability and productivity. Process and operation plans are particularly considered as the main activities that significantly impact different key performance indicators. The research proposed a systematic methodology for supporting manufacturing decision-making regarding sustainability and productivity assessment by integrating these plans.In the first stage the different ways in which materials and material information influence the decision-making process were analyzed. For this purpose information modeling techniques were employed to generate manufacturing scenarios. Activity models were generated and analyzed to collect and categorize key concepts towards constructing a Materials Information Model for Sustainability. The analysis helped in identifying locations where materials factor into the decision-making process, the key information requirements that help build a material information model for sustainability. In the second stage of this research, a systematic methodology was developed for enabling the sustainability and productivity performance assessment for integrated process and operation plans at the machine cell level of manufacturing systems. Selection of processes and operations is accomplished through building a Multi-Criteria-Decision-Making formulation. This formulation enables the combined assessment of sustainability and productivity in selecting the optimum process and operation plans. Analytical Hierarchical Process (AHP) is employed to address the problem of conflicting key performance indicators during process planning. Discrete event simulation (ArenaTM) and optimization techniques (heuristic search algorithms in OptQuest) are combined to determine the set of inputs out of a number of possible planning scenarios and their interactions that optimize system sustainability and productivity performances. The possibility of applications of the approach to real-world production is demonstrated through a case study that uses the proposed methodology to analyze and understand manufacturing floor-level scenarios.

Book excerpt: This dissertation approaches the question of sustainability and its influence on company performance, with special focus on the manufacturing industry. In the contemporary production environment, manufacturing operations must take into account not only profit, but also environmental and social performance, in order to ensure the long-term development of the company. Companies have to decide whether they should allocate resources to environmental and social practices in order to improve their competitive advantage. Consequently, in decision-making processes concerning operations, it is important for companies to understand how to coordinate profit, people, and planet. The objective of this dissertation was to investigate the current situation regarding manufacturers’ sustainable initiatives, and to explore the relationship between these sustainable practices and companies’ performance, including financial performance, operational performance, innovation performance, environmental performance, and social performance. First of all, a structured literature review was conducted to identify sustainable factors considered to be important in the decision making of manufacturing operations. The findings were synthesized into a conceptual model, which was then adopted as the basis for designing the survey instrument used in this dissertation. Drawing on Global Reporting Initiative (GRI) reports, empirical research was performed to explore the relationship between environmental management practices and company performance. Interestingly, the findings showed that many environmental management practices had a strong positive impact on innovation performance. Sustainability disclosures and financial performance were further analyzed using extended data from the GRI reports. The results also showed that several sustainability performance indicators, such as product responsibility, human rights, and society, displayed a significant and positive correlation with return on equity in the sample companies. In order to further explore the research area and to verify these findings, a triangulation approach was adopted and new data were collected via a survey conducted among middle and large sample companies in the Swedish manufacturing industry. The results indicated that the sustainable improvement practices had a positive impact on company performance. Some environmental and social improvement practices had a direct and positive correlation with product and process innovation. Furthermore, findings suggested that better cooperation with suppliers on environmental work could help to strengthen the organizational green capabilities of the focal companies. When considering the company’s general approach to implementing sustainable practices, some interesting findings emerged. There were limited significant differences in sustainable practices when comparing different manufacturing sectors, and different countries and regions. However, the results showed that Swedish manufacturing companies often place higher priority on implementing economic and environmental sustainability practices than on social ones. This dissertation contributes to the literature on manufacturing sustainability. The study expands the understanding of how environmental, social, or economic perspectives as a triple bottom line can influence company performance and to a certain extent the supply chain. Identifying and understanding such relationships gives companies the opportunity to integrate sustainability into their manufacturing operations strategy in order to sustain their manufacturing operations over the long term.

Book excerpt: The research explored in this thesis helps provide a better understanding of efforts that have been undertaken to more precisely calculate environmental impacts and human health risks, such as energy consumption, carbon footprint, and toxicity, to support environmental sustainability assessment of products. The work is comprised of two research objectives, the first research objective explores the integration of the environmental aspect of sustainability performance into the design of common products, manufacturing processes, and relevant supply chain networks to assist decision makers. The second research objective explores the challenges of safety concerns, human health risks, and toxicological responses in developing novel products. The framework developed for the first objective relies on manufacturing and supply chain unit process modeling, and is demonstrated for the evaluation of backpack design variants. It is shown that simultaneous consideration of manufacturing and supply chain processes can impact decision-making and improve product sustainability from an environmental perspective at the design stage. For the second objective, nanomaterials are a focus due to their potential to enable advanced technologies; however, little is known about their effects on the environment and human health. This research builds on a prior investigation of the stability and toxicity characteristics of zinc oxide nanoparticles (ZnO NPs) used in metalworking nanofluids (MWnF). For stability analysis and toxicological assessment, the dynamic light scattering (DLS) method and the zebrafish assay method are applied, respectively, to evaluate the development of TiO2 and ZnO MWnF formulations. In general, the results reveal addition of these NPs causes a higher mortality rate in comparison to NP-free formulations. From this thesis research, it is concluded that integrating evaluation of sustainable manufacturing and use performance into early product development provides the opportunity for improved engineering decision making. As a contribution, a point of departure is established for the research community to move current efforts forward for concurrent consideration of multiple stages of the product life cycle in pursuit of environmental, economic, and social sustainability. By pursuing this path, future research will ease some of the most challenging recent issues faced by decision makers globally, including use of non-renewable resources, GHG emissions and climate change, human health risks, toxicity, and potential health hazards.
