Book excerpt: The objective of this work was to evaluate life prediction methodologies involving fretting fatigue of turbine engine materials with advanced surface treatments. Fretting fatigue tests were performed on Ti-6Al-4V dovetail specimens with and without advanced surface treatments. These tests were representative of the conditions found in a turbine engine blade to disk attachment. Laser shock processing and low plasticity burnishing have been shown to produce deep compressive residual stresses with relatively little cold work. Testing showed these advanced surface treatments improved fretting fatigue strength by approximately 50 %. In addition to advanced surface treatments, several specimens were also coated with diamond-like carbon applied through a nonline-of-sight process capable of coating small dovetail slots in an engine disk. Testing with this coating alone and combined with advanced surface treatments also significantly improved fretting fatigue strength due to a decreased coefficient of friction along with the compressive residual stresses. This work presents a mechanics based lifing analysis of these tests that takes into account the local plasticity and the redistribution of residual stresses due to the contact loading. The use of superposition of the residual stresses into the contact stress analysis results in unconservative crack growth life predictions. Finite element analyses were conducted to predict the redistribution of residual stresses due to the contact loading. The redistributed residual stresses were used to make improved crack growth life predictions when possible. The results showed very little redistribution of residual stresses for the advanced surface treatments, however, a significant change in shot peened residual stress gradients was predicted.

Book excerpt: A study was conducted to evaluate fretting fatigue damage of Ti-6Al-4V under flat-on-flat contact at room temperature. Results were obtained to establish the fatigue limit of the material. Axial stresses necessary to fail specimens at 107 cycles for different contact radii, applied normal stresses, and stress ratios were evaluated to determine the baseline fretting fatigue behavior. Then, the effect of fretting fatigue on specimen life was quantified by conducting interrupted fretting tests for various load ratios and normal stresses followed by residual strength uniaxial fatigue tests. Fractography was used to characterize the nature of fretting damage. Results indicate that no degradation in fatigue limit is observed when the material is subjected to up to 10 percent of fretting fatigue life.

Book excerpt: Fretting fatigue is the repetitive sliding of contacting surfaces at small displacements and can cause cracking that leads to failure in the presence of a bulk fatigue load. Dovetail joints in gas turbine engines are particularly susceptible to fretting fatigue and are the motivation for this study. Experiments are conducted in ambient air utilizing a sphere-on-flat contact geometry since its contact mechanics are well known. The effect of changing critical contact and bulk loading parameters are examined in depth for a mill annealed and solution treated overaged variants of Ti-6Al-4V. Parameters which are instrumented and controlled include the applied normal load, tangential load, and axial fatigue load. The fretting fatigue resistance of several other heat treated variants of Ti-6Al-4V are compared versus the two more common variants. Various stages of fretting fatigue crack growth are examined using a fracture mechanics approach. A multiaxial stress-based crack initiation criteria is developed and evaluated. The adhesion model of Giannakopoulos et al., is invoked to determine a contact fatigue threshold of 2 MPa square root of m for Ti-6Al-4V and forms the basis of a life-prediction methodology. Finally, the usefulness of various surface treatments and dovetail designs as palliatives to counter fretting fatigue is discussed.

The research program consisted of a 10 Hz spectrum load cycle applied at six conditions of interest with a normal pressure of 31 MPa. Baseline tests were performed at three stress levels, 345, 310, and 286 MPa maximum load using a conventional haversine waveform. Tests were performed using a spectrum load waveform consisting of 2 cycles, one at 345 MPa, followed by another at 310 MPa, repeated to failure. Additional tests were performed using 345 and 286 MPa. The final condition of interest was investigated using a 345/310/286 MPa waveform. Miners rale was applied to each of the spectrum load cases to test the hypothesis that the titanium alloy followed Miners Rule under the loading conditions. The three conditions of interest varied from Miners Rule by 23, 47, and 62%. From these results it was concluded that Miners Rule was insufficient to predict failure lives of Ti-6Al-4V in fretting fatigue.

Book excerpt: Fretting fatigue occurs at the interface between two contacting bodies that are pressed against each other in the presence of cyclic loads that gives rise to a small relative displacement. This research describes the fretting fatigue phenomena in a comparative way for three different materials (Al7175, Ck45 and Ti6Al4V). It consists in both experimental and analytical work. In order to develop a method that could be useful to estimate the fretting fatigue life, two strain based fatigue models have been chosen (Smith-Watson-Topper and Morrow models). These models were chosen because they are the models that include more intrinsic material properties being then more appropriate to understand either the influence of the material properties as well as to establish a comparison among different materials. It is expected that this work is of interest, as the knowledge of fretting fatigue is therefore essential for any engineer or technologist concerned with design/maintenance of the mechanical equipments, which almost always contains a large number of small amplitude sliding contacts.

Book excerpt: Fretting fatigue is defined as damage resulting from small magnitude (0.5-50 microns) displacement between contacting bodies where at least one of the bodies has an applied bulk stress. The applicability and limits of a fracture mechanics based life prediction is explored. Comparisons are made against highly controlled experiments and less controlled but more realistic experiments using a novel dovetail attachment fixture. Surface engineering approaches are examined from a mechanics perspective. Using a new tool, depth sensing indentation, the mechanical properties of an aluminum bronze coating are determined. Fretting fatigue experiments are performed on specimens coated with aluminum bronze and on specimens treated with low plasticity burnishing. Low plasticity burnishing is a new method of introducing beneficial compressive residual stresses without significant cold work at the surface. A mechanics based approach to the selection of palliatives is addressed.
