Book excerpt: The stress and temperature gradient in the classic subsurface stress zone for rolling contact fatigue is determined using finite element analysis. The solution applies boundary conditions based on experimental life testing of 208 size ball bearings. Two thrust loads are considered to produce elastic Hertzian contact stress values of 3.10 and 3.58 GPa. X-ray diffraction data were used to superimpose the residual stress for a case carburized M50 NiL as compared to through hardened M50 material. An updated version of the Computer Optimized Ball and Roller Bearing Analysis, or COBRA, bearing analytical code was used to determine the heat load from friction and oil churning loss in the bearings. The effect of hybrid bearings with metal rings and silicon nitride rolling elements versus all metal bearings is considered in the thermal solution and is notable. Results of the stress and temperature gradient found in the bearings are used to provide a qualitative assessment of the microstructural damage found in experimental bearing testing. The results provide a foundation for a more comprehensive bearing rolling contact fatigue life model.

Book excerpt: The connection between contact geometry and fatigue in tapered roller bearings utilized in the railroad environment is still of interest. Roller bearings for railroad applications are typically precision ground with crowned contact geometries to prevent edge loading of components. This normally results in completely elastic Hertzian contact stresses under standard railcar loads. However, under extreme load conditions, detrimental edge loading has been known to occur. It is proposed to develop a tool, using finite element analysis, that can be utilized to optimize complex raceway crown geometries for severe applications. A successful implementation of this tool is presented and validated using proven Hertzian contact theory. Correlation within 5% of the ultimate surface and subsurface stress magnitudes, using finite element modeling, in contrast with proven contact theory is achieved. In addition, analyses of other load conditions and contact geometries in order to illustrate the practical application of the tool are exhibited.

Book excerpt: Since twentieth century, bearing manufacturers have sought to predict the fatigue endurance capabilities of rolling element bearings. The first generally accepted method to predict bearing fatigue life was published in 1940s by Lundberg and Palmgren (LP). The load life exponents used in the LP model were determined based on statistical analysis of the experimental data which was generated in 1940s. Hence this LP model tends to under predict bearing fatigue lives for modern bearing steels. As a part of thesis research, Elasticity and Statistical Analysis were performed to correct for bearing fatigue life under prediction. It has been reported that at subsurface depths gradient in material properties exists for case hardened steels. Study show that 10% decrease in elastic modulus results in 38.66% percent improvement in bearing fatigue life prediction. Therefore, to account for this fact one more modification factor should be provided in standard load life equation. Based on the bearings endurance data reported in the literature, validation analysis of basic LP formula was also performed to calibrate the values of load life exponent for rolling element bearings. Results indicate that to best represent the observed experimental data the load life exponent for ball bearings should be corrected to 4.27 with 68.2% confidence bounds as [3.15, 5.37], against current value of 3, and for roller bearings it should be corrected to 5.66 with 68.2% confidence bounds [4.42, 7.26] as against the current value of 3.33. Hence there is need to modify standard load life equation used for bearings design.
