It begins with the initiation of cracks, and with continued cyclic loading the cracks propagate, finally leading to the rupture of a component or specimen. The demarcation between the above stages is not well-defined. Depending upon the scale of interest, the variation may span three orders of magnitude. For example, to a material scientist an initiated crack may be of the order of a micron, whereas for an engineer it can be of the order of a millimetre. It is not surprising therefore to see that investigation of the fatigue process has followed different paths depending upon the scale of phenomenon under investigation. Interest in the study of fatigue failure increased with the advent of industrial ization. Because of the urgent need to design against fatigue failure, early investiga tors focused on prototype testing and proposed failure criteria similar to design formulae. Thus, a methodology developed whereby the fatigue theories were proposed based on experimental observations, albeit at times with limited scope. This type of phenomenological approach progressed rapidly during the past four decades as closed-loop testing machines became available.

Life predictions are usually used for safe life analysis, i.e. for verifying that it is very unlikely that fatigue damage will occur during the target service life of a structure. Damage tolerance analysis is used for predicting the behavior of a fatigue crack and for planning of in-service scheduled inspections. It should be a high probability that any cracks appearing are detected and repaired before they become critical. In both safe life analysis and the damage tolerance analysis there may be large uncertainties involved that have to be treated in a logical and consistent manner by stochastic modeling. This book focuses on fatigue life predictions and damage tolerance analysis of welded joints and is divided into three parts. The first part outlines the common practice used for safe life and damage tolerance analysis with reference to rules and regulations. The second part emphasises stochastic modeling and decision-making under uncertainty, while the final part is devoted to recent advances within fatigue research on welded joints. Industrial examples that are included are mainly dealing with offshore steel structures. Spreadsheets which accompany the book give the reader the possibility for hands-on experience of fatigue life predictions, crack growth analysis and inspection planning. Book excerpt: Prediction of total fatigue life in components is often performed by summing "initiation" and "propagation" life phases, where initiation life is based on stress-life or strain-life methods calibrated to smooth specimen fatigue tests. An "engineering" size crack (e.g., 0.030" or 1 mm) is often used as the transition between initiation and propagation analyses. However, these methods commonly fail to give accurate predictions for problems with significant stress gradients. A new approach to fatigue life prediction has been developed to address this shortcoming. The approach employs traditional smooth specimen and fatigue crack growth data but applies them in novel ways. The first step is to generate "nucleation" curves to a designated small crack size from smooth specimen data by subtracting calculated crack growth life (including small-crack corrections) in the smooth specimen from the total smooth specimen life. The second step is to apply these nucleation curves to predict the nucleation life to the same initial crack size in a feature of interest, equating the stress at the nucleation length in the feature geometry with the uniform stress in a corresponding virtual smooth specimen. The feature crack growth life is calculated from this crack size to failure, and then nucleation and growth lives are summed to obtain the total fatigue life. The approach has been demonstrated for Ti-6Al-4V using available data from smooth specimen and fatigue crack growth tests to predict total fatigue lives in double-edge notched fatigue specimens at three different stress ratios.

Book excerpt: Because of the current U.S. Army requirement that all new rotorcraft be designed to a 'six nines' reliability on fatigue life, this study was undertaken to assess the accuracy of the current safe life philosophy using the nominal stress Palmgrem-Miner linear cumulative damage rule to predict the fatigue life of rotorcraft dynamic components. It has been shown that this methodology can predict fatigue lives that differ from test lives by more than two orders of magnitude. A further objective of this work was to compare the accuracy of this methodology to another safe life method called the local strain approach as well as to a method which predicts fatigue life based solely on crack growth data. Spectrum fatigue tests were run on notched (k(sub t) = 3.2) specimens made of 4340 steel using the Felix/28 tests fairly well, being slightly on the unconservative side of the test data. The crack growth method, which is based on 'small crack' crack growth data and a crack-closure model, also predicted the fatigue lives very well with the predicted lives being slightly longer that the mean test lives but within the experimental scatter band. Book excerpt: The energy-based fatigue life prediction method estimates the fatigue life of a specimen, based on the theory that the total strain energy density dissipation required to cause monotonic quasi-static rupture is equivalent to the total energy dissipated in fatigue. The existing method is expanded to include predictions of the fatigue life of specimens with nanocrystalline coatings stressed at varying stress ratios. Digital image correlation is also used to demonstrate there is a region surrounding the fatigue crack initiation point where the strain energy density dissipation value deviates by a critical value from the median strain energy density dissipation value immediately prior to fatigue. This study represents one of the first instances in literature that the fatigue life of nanocrystalline-coated specimens has been quantified. As well, it provides a basis for estimating the fatigue life of coated specimens and an alternative indicator for predicting impending fatigue failure based on non-contact methods.
