Book excerpt: The development of fatigue cracks in galvanized low carbon and high-strength-low-alloy steel, tensile-shear-spot weldments was investigated using a d-c electrical-potential-drop technique which sensed the depth of fatigue cracks as they propagated through the thickness of the specimens. These resistivity changes were correlated with the actual crack depths measured on sectioned specimens. This correlation was used to identify lives at which certain crack depths were achieved: the duration of Stage I (initiation) corresponded to a crack depth of about 18% of the sheet thickness (?0.16 to 0.48 mm), and the duration of Stage II (through-thickness propagation) corresponded to a crack depth equal to the sheet thickness (0.89 to 2.72 mm). The final failure of the specimen determined the conclusion of Stage III (cross-width crack propagation).

An important feature of this development is that the model should be usable by designers considering fatigue response of structures containing multiple welds. This objective is achieved by examining the stress state around a load bearing resistance spot weld. A general expression for the structural stress around the weld is formulated that is dependent only upon the loading immediately surrounding the weld and is therefore independent of specimen design.

Key developments which facilitated these estimates were the assumption of ??(Kf)max conditions (the largest value of ??Kf possible for a given weld shape), the use of computer simulation methods which modeled cyclic hardening and softening as well as mean stress relaxation effects, and the use of the fatigue properties of the actual weld zone in which the initial notch was located. The initiation life was found to be very sensitive to changes in ??Kf, but rather insensitive to strength level. The importance of residual stresses and mean stress varied with material as did the fraction of total life devoted to crack initiation. Mild steel (ASTM Specification for Structural Steel (A 36)) high strength, low alloy (ASTM Specification for High-Yield Strength, Quenched and Tempered Alloy Steel Plate, Suitable for Welding (A 514)) steel and aluminum alloy welds were considered.

IIW recommendations for the fatigue assessment of welded structures by notch stress analysis reviews different proposals for reference radii together with associated S-N curves. Detailed recommendations are given for the numerical analysis of notch stress by the finite or boundary element method.
