Book excerpt: "Till now, laser metal deposition (LMD) has been developed with the capability of near-net shape high-performance metal parts fabrication, especially complicated titanium alloys, nickel alloys, and aluminum alloys. However, LMD processed parts usually do not meet end-use requirements without post treatments. In-process part quality inspection and inner features machining are impossible within a single LMD process. Hybrid additive manufacturing (HAM), which integrates additive and subtractive manufacturing in one process, has been proposed to increase the feasibility of complex parts fabrication. This dissertation aims to improve the applications of Ti-6Al-4V parts fabricated via a HAM technique. The first research topic is to investigate the build strategy using the HAM process of correlating yield strength of final parts to processing parameters from both additive and subtractive processes for Ti-6Al-4V structures. The second research topic focuses on coolant residue cleaning methods, where effective cleaning methods have been generated on both oil- and water-based coolant. To reduce trial-and-error efforts and optimize large-scale parts fabrication using HAM, thermal control has become an essential factor that directly relates to the final distortion and residual stress. Hence, the third research topic is conducted on the fast prediction of thermal history in large-scale parts fabrication via a HAM process. This dissertation leads to new knowledge for the effective fabrication of metallic components via a HAM process. Prediction, and control of microstructure and mechanical properties have attracted much attention during conventional metal manufacturing process under different conditions. However, there is few investigations focused on microstructure simulation and mechanical properties control under different process parameters during DMD process. This dissertation is intended to develop a multiscale model to investigate Ti6Al4V grain structure development and explore Ti6Al4V based functionally graded material (FGM) deposit properties during DMD process. The first research topic is to investigate and develop a cellular automaton-finite element (CA-FE) coupled model to combine with thermal history and simulate nucleation sites, grain growth orientation and rate, epitaxial growth of new grains, remelting of preexisting grains, metal addition, and grain competitive growth. The second research topic is to develop grain growth algorithm, which is appropriate for highly non-uniform temperature field and high cooling rate, to control grain structure under real-time changing process parameters. The third research topic is to investigate the influence of process parameters on microstructure and properties of Ti6Al4V-based FGMs, which are fabricated with different TiC volume fraction from 0 to 30vol%. The microstructure, Vickers hardness, phase identification, tensile properties of FGM are measured to investigate the fabricated FGM qualities. The Digital Image Correlation (DIC) is developed to analyze Young's modulus versus composition of FGM parts"--Abstract, page iv.

Book excerpt: Titanium alloys are used in a wide variety of high performance applications and hence the processing of the titanium and the resulting microstructures after additive manufacturing has received significant attention. During additive manufacturing the processing route involves the transition from a liquid to solid state. The addition of successive layers results in a complex microstructure due to solid-state transformations. The current study focuses on understanding the phase transformations and relate it to the transformation texture in Ti-6Al-4V to identify conditions leading to a strong alpha transformation texture. The as deposited builds were characterized using optical microscopy and electron backscattered diffraction. The results showed columnar prior [beta] grains with a martensitic structure after the deposition of a single layer. On subsequent depositions the martensitic microstructure decomposes to a colony and basketweave microstructure with a stronger transformation texture. The alpha texture with a colony and basketweave microstructure shows a stronger transformation texture as a result of variant selection. Thus by controlling the cooling rate of the build from the [beta] transus it is possible to control the alpha transformation texture.

The wire material is directly melted by heat generated from the Plasma, incident on the substrate. Its high deposition rate and cost-effectiveness make the process attractive for manufacturers. This study aimed to assess optimum process parameter that yields high mechanical properties responses using Ti-6Al-4V material, highest layer growth, automate the machine processing system, and eliminate challenges associated with the selection of the right process parameters that can produce better quality geometries. Three input parameters (current,Travel speed, and wire feed rate).The larger the better was applied to optimize the two main responses.The Fuzzy logic experiments were conducted to assess the initial process parameters while Taguchi L16OA and Grey Relation were employed in the design of experiments and for response optimization purposes.A four-level value of current,Travel speed,and Wire feed speed process parameters were selected for an L-shaped main wall geometry 130 and 110 mm in length with a width of 10mm using fuzzy logic parameters. A total height of 65mm with the deposition of 48 layers of seam was achieved.The results in the middle part of the wall showed the lowest hardness compared to other parts of the wall while other mechanical properties such as Tensile reduced with layer growth.These results were attributed to mainly the thermal gradient between the layers during deposition. The purpose of this study is to investigate and characterise the electrochemical polishing and chemical etching methods as a post-process treatment to improve the surface finish of lattice structures made from Ti-6Al-4V manufactured by Direct Metal Laser Sintering (DMLS). This material is of interest because it is frequently used in aerospace and biomedical field due to its mechanical strength, light weight, and biocompatibility. Both aerospace and bio-implant industries have high interest in additive manufacturing technology but are concerned about the achievable surface finish of DMLS process. This work will provide critical information on the surface and geometrical characterisation as well as the post-process treatment of a Ti-6Al-4V lattice. The metrological data will be analysed to determine how the post-process treatment affects the surface finish, considering the final roughness (Average roughness, Ra) and geometrical integrity of lattice samples.
