Available in PDF, EPUB and Kindle. Book excerpt: This thesis focuses on fabrication of aluminum matrix composites using friction stir processing. Al 5059 alloy was selected as the matrix alloy, and the effect of processing parameters on microstructure and mechanical properties of this alloy was studied in detail. Friction stir processing was conducted using three different tools with different rotation speeds. Microstructural characterization was carried out by optical microscopy, SEM and TEM. It was shown that fine grains form in the stir zone as a result of dynamic recrystallization and these fine grains do not grow during the cooling cycle because of the effect of magnesium on reducing grain boundary mobility. TEM analysis also showed that the microstructure contained Al6(Mn,Fe) particles with two different morphologies. It was confirmed that refinement of these particles can more effectively pin the grain boundaries and suppress grain growth. Grain size measurement was performed on the samples to investigate the effect of process parameters on recrystallization and grain growth in the stir zone. Mechanical properties were also obtained by microhardness and tensile tests. A tool with 3 flats in combination with a rotation speed of 454 RPM provides slightly higher grain refinement and subsequent mechanical properties. It is shown that friction stir processing reduces the fraction of elongated precipitates that form on the grain boundaries of the base material, and this resulted in approximately a 10% improvement in elongation to failure in friction stir processed Al 5059 samples. Particle fragmentation also appeared to increase the rate of work hardening, which also likely contributed to enhanced ductility. A multi-pass multi-tool FSP technique using different processing parameters was proposed for fabrication of Al 5059/Al2O3 and Al 5059/CNT composites. A uniform distribution of reinforcing particles was achieved in both cases with a uniform hardness profile through the stir zone. The microhardness of the composites was significantly higher than the original aluminum alloy. However, it was noted that the thermo-mechanical cycles during processing of the Al/CNT composites have destroyed the tubular structure of the CNTs.

Book excerpt: Friction stir processing has been employed to produce metal matrix composites by incorporating reinforcement particles in an Al 5059 matrix. Various particles with sizes from 130 nm to 4.3 um, and different process parameters, were examined to obtain a uniform distribution of particles within the processed region. Mechanical properties (i.e. tensile and microhardness) of the Al 5059 matrix metal matrix composites reinforced with Al2O3, SiC, and B4C were tested and compared. Tensile tests demonstrated increases in yield strength by 20, 32, and 38 percent compared to the matrix alloy for composites containing Al2O3, SiC, and B4C, respectively. The average microhardness value within the stir zone increased from 85 HV in the base material to a maximum of 170 HV in the B4C-reinforced composite. Particle refinement during friction stir processing was more pronounced with micron-sized particles, and virtually insignificant for nano-sized particles. Nano-scale particles seem to be more efficient in increasing the hardness when a similar fraction is used compared to micro-sized particles.

Because of their ability to improve different mechanical properties of some metals, nanoparticles have been given much attention in the composites community. After the successful use and popularity of Friction Stir Welding (FSW) in many applications worldwide, its latest modification into Friction Stir Processing (FSP) has recently been given a considerable amount of attention. FSP can be considered today as one of the most successful alternatives for fabricating metal matrix composite. In this investigation, a Silicon Carbide (SiC)/magnesium alloy composite was fabricated using FSP. Different combinations of tool rotational and translational speeds (RS and TS) were used throughout the study. The effect of such combination on the thermal profile, micro-hardness, and microstructure was studied and compared. Furthermore, a Response-Surface Methodology was used to develop a model to predict the micro-hardness for FSPed specimens using different combinations of process parameters. FSP of Mg AZ 31B as well as Mg/SiC composite was successfully accomplished using different combinations of tool rotational and translational speeds. Micro-hardness results showed excellent agreement with both the thermal and microstructural analysis. Micro-hardness results of the Mg/SiC composite showed a significant amount of improvement. The developed micro-hardness model was very accurate in predicting the micro-hardness values."--Abstract.
