Book excerpt: Limited academic course offerings and high barriers to incorporate industrial Additive Manufacturing (AM) systems into education has led to an underserved demand for a highly skilled AM workforce. Virtual reality (VR) has been shown to be an effective assistive tool in the engineering design process, aiding designers in ergonomics studies, data visualization, and manufacturing simulation, yet there is little research exploring the advantages of VR to assist in AM education and training. In this research VR is used as a tool to teach introductory design for additive manufacturing (DfAM) concepts and to evaluate parts designed for AM. This thesis investigates the advantages that VR may have over traditional methods to teach DfAM concepts, evaluate parts for DfAM, and improve self-efficacy and other self-reported metrics. The first study presented in this thesis uses VR to teach introductory AM concepts and compares knowledge gained to that from a real-world physical scenario. The study assesses participants AM knowledge through pre-/post-AM lesson evaluation. DfAM conceptual knowledge gained and changes in self-efficacy are evaluated to make an argument for the effectiveness of VR as an AM learning tool. In this study it was found that both interactive and passive VR may indeed be used to effectively teach introductory concepts of AM; advantages to using interactive VR for improving AM self-efficacy were also discovered. The second study presented in this thesis uses VR as a DfAM design evaluation tool and compares it to a more traditional method of design evaluation: Computer Aided Design (CAD). These two environments: (1) Immersive virtual reality (VR) and (2) Non-Immersive virtual reality (CAD) are studied to uncover the advantages that each environment gives to designers when assessing parts for AM suitability. Participants familiar with DfAM are tasked with evaluating five designs of varying complexity using a DfAM Worksheet from the literature. Participant scores, evaluation times, and self-reported metrics are recorded and analyzed. Findings in this study identify VR as a design evaluation tool that enhances evaluation speed, which speaks to its efficiency and usability. However, VR in its current form may not be as accurate for evaluation when compared to CAD. When taken as a whole, the studies presented in this thesis demonstrate that VR can be used as an effective tool to teach introductory concepts of DfAM and evaluate parts designed using DfAM techniques, potentially expanding the reach of current DfAM design and education efforts.

Book excerpt: Additive manufacturing (AM) is poised to empower industries with sustainable, low-cost, and rapid solutions to market. However, the wide adoption of AM technologies is inhibited by the deficit of skilled engineers who can design for AM (DfAM) and innovate with AM. As such, there is a need to develop resources that can help students and professionals develop the necessary intuition for DfAM and AM processes. For this purpose, this research investigates the role of immersive virtual reality (VR) in developing design and process intuition for AM. The initiative divides efforts into three topics: 1. AM process training, 2. DfAM education, and (3) problem-solving with AM. First, this research investigates the role of immersive VR in instructing students about two AM processes: PBF and material extrusion (ME). The research compares the effectiveness of immersive VR, computer-aided instruction (CAI), and real-world (REAL) experiences. Evidence from this research indicates how VR serves as an alternative to in-person training to improve acquiring AM process competency. Findings showed that the differences in immersion and presence between CAI, VR, and in-person instruction do not have a statistically significant effect when learning about ME, but do have a significant effect when learning about PBF. Specifically, VR generally yields equivalent effects in knowledge gain and cognitive load to in-person PBF education while offering advantages in both metrics over CAI learning. Second, this research investigates the role of immersive VR in developing DfAM intuition. Again, the research compares the effectiveness of immersive VR, computer-aided education (CAE), and REAL experiences. The evidence collected has interesting implications for how organizations train designers in DfAM and the role of immersive modalities in design processes. Findings indicated that the outcomes from DfAM evaluations in immersive and non-immersive modalities are similar without statistically observable differences in the cognitive load experienced during the evaluations. Active engagement with the designs, however, was observed to be significantly different between immersive and non-immersive modalities. By contrast, passive engagement remained similar across the modalities. Third, this research investigates the role of immersive VR in problem-solving with AM. The research compares the effectiveness of immersive VR and computer-aided (CAx) experiences in solving a design challenge with AM. Insight derived from the evidence informs on how future designers must be trained in DfAM problem-solving to meet the AM demands in the workforce. Specifically, insight into the potential of immersive environments to influence change in the manufacturability outcomes of 3D printed parts. Results showed that participants in VR yielded significantly different outcomes to problem-solving with AM when working with fundamentally complex designs. In other words, the VR condition when compared to the CAx condition yielded a significantly higher increase in DfAM score, and a decrease in print completion time and support material usage. These investigations provide new knowledge on how immersion in VR affects learning about AM processes, DfAM education, and problem-solving with AM. Upon connecting the different investigations, findings demonstrate a relationship between process-centric considerations and the influence of immersion. Additionally, higher active engagement with the designs also does not seem to correlate with better outcomes in DfAM and 3D printing processes. Furthermore, the interdependence between DfAM and AM process factors plays a key role in how designers benefit from immersive experiences. Summarizing this knowledge yields a new framework for designing immersive VR experiences for AM and DfAM contexts. This framework connects the findings from the three topics and offers new insights into the role of immersive VR in developing design and process intuition for AM. In conclusion, this research presents transformative insight into the future of AM workforce development, expanding upon existing AM literature, and opening new opportunities for research and practice in AM and DfAM education.

During its first phase, the RSG established an active exchange of information on advanced tech nologies applied to training design and stimulated much military application of these tech nologies. With the increased emphasis on training throughout the alliance, Panel 8, during its April 1991 meeting decided to continue with Phase II of this RSG focusing in the area of advanced training technologies that were emerging within the alliance. In order to ac complish its mission, the RSG held a series of workshops. Leaders in technology and training were brought together and exchanged information on the latest developments in technologies applicable to training and education. This volume represents the last in a se ries based on the NATO workshops. In Part One, it details findings from the last work shop, Virtual Reality for Training; and in Part Two, we provide a summary perspective on Virtual Reality and the other emerging technologies previously studied. These include computer-based training, expert systems, authoring systems, cost-effectiveness, and dis tance learning. It is a natural extension to proceed from learning without boundaries to virtual envi ronments. It is therefore becoming crucial that designers and engineers are capable of analyzing, designing, and fabricating parts that leverage the opportunistic capabilities of AM, while being well aware of the restrictive elements for the range of AM processes. While there is a high demand for a skilled AM workforce, there are limited tools and resources in place to improve the design and process intuition needed to adequately prepare designers and engineers for product development. The goal for this presented work was to develop, test, and evaluate tools powered by extended reality (XR) that can be used to improve the inspection of additively manufactured parts and provide designers with the platforms to gain design- and process-centric AM knowledge through accessible educational mediums. This work first evaluated how AM can be integrated with XR and aimed to understand how AM parts need to be developed for a part inspection process that leverages augmented reality (AR) as a visualization tool. Specifically, how can marker-based AR be integrated into manufacturing by designing additively manufactured fiducial markers onto the manufactured parts, and what design and process considerations need to be considered when implementing AR-based inspection. The goal of this research was to investigate the design for additive manufacturing (DfAM) considerations needed to integrate AR as a rapid inspection tool to assist designers in developing an intuition for DfAM. This work then switched perspectives to evaluate how extended reality can be applied to support AM. Studies were conducted to understand how virtual mediums can be leveraged to educated designers about process-centric AM concepts. Specifically, how can non-immersive computer-aided instruction (CAI) and immersive virtual reality (VR) instruction of two AM processes of different functional complexity affect the knowledge gain and cognitive load experienced by designers. The goal for this research was to evaluate virtual mediums of education as alternatives to in-person instruction for AM processes like powder bed fusion that are typically inaccessible for hands-on learning. This presented work elaborates on the details of these research efforts and highlights their key findings.

As with any emerging technology, user acceptance of new software and hardware devices is often difficult to measure and guidelines to introduce and ensure adequate and correct usage of such technologies are lacking. These problems have been tackled by the development of a new evaluation method focused on cognitive, affective and skill-based learning dimensions, and extended to the study of user performance, perceptions and memory in the context of procedural tasks training. The method significantly improves training evaluation time to 9 hours, and the number of users to 6. The method provides a more complete theoretical account of the mechanisms by which VT system design features and individual characteristics affect training outcomes, which should enable future research to systematically evaluate the effectiveness of a wide range of virtual training applications.
