Book excerpt: Wire electrical discharge machining (EDM) is a non-traditional subtractive manufacturing process. This process works by bringing a charged wire in close proximity to a conductive workpiece. When the wire is close enough to the workpiece, an electrical arc forms between the wire and the workpiece. The electrical arc melts away material from the workpiece, and the wire continues moving through the workpiece, leaving behind a slit slightly wider than the width of the wire. Wire EDM is a high-precision process that can meet very tight tolerances and is employed in several industries including the aerospace and automotive industries. Recently, wire EDM has been used in the additive manufacturing (AM) industry for metal part post-processing and removal from build plates. While wire EDM is increasingly being used in the AM industry, very little research has been conducted on the wire EDM of additively manufactured parts. This thesis discusses three studies performed on the wire EDM of additively manufactured stainless-steel 316L parts. The first study is a comparison of wrought and AM stainless-steel 316L with respect to the wire EDM process. This research tested and optimized different wire EDM process parameters for the machinability of wrought and AM 316L. The second study explored the interaction between the wire EDM process and AM stainless-steel 316L lattice support structures. Selected EDM parameters were measured while machining the support structures, and optimal support structure designs were identified for AM part removal from build-plate via wire EDM. The final study explored the interaction between the wire EDM process and stainless-steel AM parts containing pockets of trapped, un-melted powder. This study optimized wire EDM process parameters for machining trapped powder pockets and outlined a potential explanation for the high incidence of wire breakage that occurs when machining through pockets of trapped powder.

Available in PDF, EPUB and Kindle. Book excerpt: Additive manufacturing (AM) offers unprecedented design freedom to produce complex designs in a single step. Laser-based powder bed fusion, in particular, is a promising metal AM process to fabricate complex metal parts that are otherwise difficult, costly, or impossible to manufacture using traditional means. Many techniques for lightweighting designs and improving part performance such as topology optimization, lattice structures, and part consolidation, often result in designs with complex features that can only be made with AM. Although AM is not necessarily constrained by this geometric complexity, it does require unsupported/overhanging features in the design to be structurally supported by additional structures that can be later removed by post-processing using various techniques such as hand tools, machining, wire EDM (Electrical Discharge Machining), etc. Depending on the complexity of the part, support structures can often be substantial, difficult to access, and complex in shape; therefore, removing the support structures may be very difficult and require multiple post-processing steps. As a result, overall manufacturing cost, material consumption, and manufacturing time may unnecessarily increase, making AM less economical than initially conceived. Additionally, the thermo-mechanical nature of the metal AM process induces residual stresses and distortions in the built parts. In-process distortions can lead to build failures, part curling and warping, and material waste. Therefore, many designs cannot be easily manufactured using AM or may actually cost more to produce with AM. Design for Additive Manufacturing (DfAM) can remedy these limitations. DfAM encompass a set of principles or guidelines based on theory and experience to help design parts to be manufactured easily with AM. Effective implementation of DfAM during the design phase can result in parts suitable for AM, which can be affordable to make and easier to produce. However, the strategies to implement DfAM principles are not generalized and vary from part to part, process to process, and material to material. These part-specific requirements may require modifications in the existing design workflow, and a single workflow may not be suitable for all the design cases. To understand some of these differences, this thesis focuses on investigating the design process for leveraging metal AM capabilities at different levels of design complexities by redesigning three industry relevant components for additive manufacturing. In each case, the design conceptualization, workflow, design tools, DfAM principles, and improvement in product performance are compared and contrasted. Based on these three cases, recommendations are made for improving the design tools, and ultimately for improving the design workflow to reduce the computation time and improve the information flow across the software platforms.

Recent advancements in AM have opened up new opportunities for design freedom and the fabrication of complex geometries such as cellular solids, metamaterials, or biomimetic materials that are not easily achievable using conventional methods. Today, these objects can be created using computer-aided design (CAD) models and elemental or alloyed metallic powders. This Special Issue of Materials, titled "Design and Post Processing for Metal Additive Manufacturing", sought submissions on the design of elements with predicted microstructure and mechanical properties, the use of artificial intelligence/machine learning (AI/ML) in AM, numerical algorithms for AM, and μ-CT magining for quality control. While AM's powder bed manufacturing provides the possibility of fabricating objects of any shape in one production step, it does come with some disadvantages. A major drawback is the need to generate support for the fabricated parts to dissipate the heat generated during the 3D printing process and minimize the geometrical distortions caused by internal stresses from metallic powders. This Special Issue also covers computer simulations and improved fabrication protocols that can help reduce these issues.

Book excerpt: Additive manufacturing (AM), also known as 3D printing, has gained significant interest in aerospace, energy, automotive and medical industries due to its capabilities of manufacturing components that are either prohibitively costly or impossible to manufacture by conventional processes. Among the various additive manufacturing processes for metallic components, electron beam melting (EBM) and selective laser melting (SLM) are two of the most widely used powder bed based processes, and have shown great potential for manufacturing high-end critical components, such as turbine blades and customized medical implants. The futures of the EBM and SLM are doubtlessly promising, but to fully realize their potentials there are still many challenges to overcome. Inconel 718 (IN718) is a nickel-base superalloy and has impressive combination of good mechanical properties and low cost. Though IN718 is being mostly used as a turbine disk material now, the initial introduction of IN718 was to overcome the poor weldability of superalloys in 1960s, since sluggish precipitation of strengthening phases ?’/?’’ enables good resistance to strain-age cracking during welding or post weld heat treatment. Given the similarity between AM and welding processes, IN718 has been widely applied to the metallic AM field to facilitate the understandings of process-microstructure-property relationships. The work presented in this licentiate thesis aims to better understand microstructures and mechanical properties EBM and SLM IN718, which have not been systematically investigated. Microstructures of EBM and SLM IN718 have been characterized with scanning electron microscopy (SEM), transmission electron microscopy (TEM) and correlated with the process conditions. Monotonic mechanical properties (e.g., Vickers microhardness and tensile properties) have also been measured and rationalized with regards to the microstructure evolutions before and after heat treatments. For EBM IN718, the results show the microstructure is not homogeneous but dependant on the location in the components, and the anisotropic mechanical properties are probably attributed to alignment of porosities rather than texture. Post heat treatment can slightly increase the mechanical strength compared to the as-manufactured condition but does not alter the anisotropy. SLM IN718 shows significantly different microstructure and mechanical properties to EBM IN718. The as-manufactured SLM IN718 has very fine dendritic microstructure and Laves phases in the interdendrites, and is “work-hardened” by the residual strains and dislocations present in the material. Mechanical properties are different between horizontally and vertically built samples, and heat treatment can minimize this difference. Results from this licentiate thesis provide the basis for the further research on the cyclic mechanical properties of EBM and SLM IN718, which would be the focus of following phase of the Ph.D. research.

Book excerpt: Since the dawn of civilization, mankind has been engaged in the conception and manufacture of discrete products to serve the functional needs of local customers and the tools (technology) needed by other craftsmen. In fact, much of the progress in civilization can be attributed to progress in discrete product manufacture. The functionality of a discrete object depends on two entities: form, and material composition. For instance, the aesthetic appearance of a sculpture depends upon its form whereas its durability depends upon the material composition. An ideal manufacturing process is one that is able to automatically generate any form (freeform) in any material. However, unfortunately, most traditional manufacturing processes are severely constrained on all these counts. There are three basic ways of creating form: conservative, subtractive, and additive. In the first approach, we take a material and apply the needed forces to deform it to the required shape, without either adding or removing material, i. e. , we conserve material. Many industrial processes such as forging, casting, sheet metal forming and extrusion emulate this approach. A problem with many of these approaches is that they focus on form generation without explicitly providing any means for controlling material composition. In fact, even form is not created directly. They merely duplicate the external form embedded in external tooling such as dies and molds and the internal form embedded in cores, etc. Till recently, we have had to resort to the 'subtractive' approach to create the form of the tooling.
