Book excerpt: Fretting fatigue is the repetitive sliding of contacting surfaces at small displacements and can cause cracking that leads to failure in the presence of a bulk fatigue load. Dovetail joints in gas turbine engines are particularly susceptible to fretting fatigue and are the motivation for this study. Experiments are conducted in ambient air utilizing a sphere-on-flat contact geometry since its contact mechanics are well known. The effect of changing critical contact and bulk loading parameters are examined in depth for a mill annealed and solution treated overaged variants of Ti-6Al-4V. Parameters which are instrumented and controlled include the applied normal load, tangential load, and axial fatigue load. The fretting fatigue resistance of several other heat treated variants of Ti-6Al-4V are compared versus the two more common variants. Various stages of fretting fatigue crack growth are examined using a fracture mechanics approach. A multiaxial stress-based crack initiation criteria is developed and evaluated. The adhesion model of Giannakopoulos et al., is invoked to determine a contact fatigue threshold of 2 MPa square root of m for Ti-6Al-4V and forms the basis of a life-prediction methodology. Finally, the usefulness of various surface treatments and dovetail designs as palliatives to counter fretting fatigue is discussed.

The fast heating and cooling cycles experienced by many high temperature components cause thermally induced stresses, which often operate in combination with mechanical loads. The resulting thermal / mechanical fatigue cycle leads to material degradation mechanisms and failure modes typical of service cycles. The growing awareness that the synergism between the combined thermal and mechanical loads can not be reproduced by means of isothermal tests, has resulted in an increasing interest in thermal and thermo-mechanical fatigue testing. This trend has been reinforced by the constant pull by industry for more performant, yet safer high temperature systems, pushing the materials to the limit of their properties. Dedicated ASTM meetings in particular have set the scene for this area of research. The proceedings of the symposium organized by D. A. Spera and D. F. Mowbray in 1975 provided a reference book on thermal fatigue which reflects the knowledge and experimental capabilities of the mid-seventies.

Fatigue crack growth rates of Ti 6-2-2-2-2 are also compared with two more widely used titanium alloys (Timetal 21S and Ti 6Al-4V). The fatigue crack growth rate (da/dN) of Ti 6-2-2-2-2 in laboratory air is dependent upon stress ratio (R), particularly in the near-threshold and lower-Paris regimes. For low R (less than approximately 0.5), da/dN is influenced by crack closure behavior. At higher R (> 0.5), a maximum stress-intensity factor (K(sub max)) dependence is observed. Fatigue crack growth behavior is affected by test temperature between 24 and 177 C. For moderate to high applied cyclic-stress-intensity factors (delta-K), the slope of the log da/dN versus log delta-K curve is lower in 177 C laboratory air than 24 C laboratory air. The difference in slope results in lower values of da/dN for exposure to 177 C laboratory air compared to room temperature laboratory air. The onset of this temperature effect is dependent upon the applied R. This temperature effect has not been observed in ultrahigh vacuum. Book excerpt: Gas turbines are widely used in industry for power generation and as a power source at hard to reach locations where other possibilities for electrical power supplies are insufficient. New ways of producing greener energy is needed to reduce emission levels. This can be achieved by increasing the combustion temperature of gas turbines. High combustion temperatures can be detrimental and degrade critical components. This raises the demands on the high temperature performance of the superalloys used in gas turbine components. These components are frequently subjected to different cyclic loads combined with for example dwell-times and overloads at elevated temperatures, which can influence the crack growth. Dwell-times have been shown to accelerate crack growth and change cracking behaviour in both Inconel 718, Haynes 282 and Hastelloy X. On the other hand, overloads at the beginning of a dwell-time cycle have been shown to retard the dwell-time effect on crack growth in Inconel 718. More experiments and microstructural investigations are needed to better understand these effects. The work presented in this thesis was conducted under the umbrella of the research program Turbo Power; "High temperature fatigue crack propagation in nickel-based superalloys", where I have mainly looked at fatigue crack growth mechanisms in superalloys subjected to dwell-fatigue, which can have a devastating effect on crack propagation behaviour. Mechanical testing was performed under operation-like cycles in order to achieve representative microstructures and material data for the subsequent microstructural work. Microstructures were investigated using light optical microscopy and scanning electron microscopy (SEM) techniques such as electron channeling contrast imaging (ECCI) and electron backscatter diffraction (EBSD). The outcome of this work has shown that there is a significant increase in crack growth rate when dwell-times are introduced at maximum load (0 % overload) in the fatigue cycle. With the introduction of a dwell-time there is also a shift from transgranular to intergranular crack growth for both Inconel 718 and Haynes 282. The crack growth rate decreases with increasing overload levels in Inconel 718 when an overload is applied prior to the dwell-time. At high temperature, intergranular crack growth was observed in Inconel 718 as a result of oxidation and the creation of nanometric voids. Another observed growth mechanism was crack advance along ?-phase boundaries with subsequent oxidation of the ?-phase. This thesis comprises two parts. Part I gives an introduction to the field of superalloys and the acting microstructural mechanisms related to fatigue and crack propagation. Part II consists of five appended papers, which report the work completed as part of the project.

It begins with the initiation of cracks, and with continued cyclic loading the cracks propagate, finally leading to the rupture of a component or specimen. The demarcation between the above stages is not well-defined. Depending upon the scale of interest, the variation may span three orders of magnitude. For example, to a material scientist an initiated crack may be of the order of a micron, whereas for an engineer it can be of the order of a millimetre. It is not surprising therefore to see that investigation of the fatigue process has followed different paths depending upon the scale of phenomenon under investigation. Interest in the study of fatigue failure increased with the advent of industrial ization. Because of the urgent need to design against fatigue failure, early investiga tors focused on prototype testing and proposed failure criteria similar to design formulae. Thus, a methodology developed whereby the fatigue theories were proposed based on experimental observations, albeit at times with limited scope. This type of phenomenological approach progressed rapidly during the past four decades as closed-loop testing machines became available.

Book excerpt: A series of fatigue tests with specimens subjected to constant amplitude and two-step axial loads were conducted on 12-inch-wide sheet specimens of 2024-T3 and 7075-T6 aluminum alloy to study the effects of a change in stress level on fatigue-crack propagation. Comparison of the results of the tests in which the specimens were tested at first a high and then a low stress level with those of the constant-stress-amplitude tests indicated that crack propagation was generally delayed after the transition to the lower stress level. In the tests in which the specimens were tested at first a low and then a high stress level, crack propagation continued at the expected rate after the change in stress levels.
