Book excerpt: The effect of postweld heat treatment (PWHT) on 2.6-mm-thick Ti-6Al-4V butt joints that were welded using a continuous-wave 8-kW ytterbium fibre laser was studied in terms of the microstructure, microtexture, number of welding defects, microhardness, residual stress distribution and high cycle fatigue (HCF) properties. Five types of heat treatments in the temperature range of 540-920°C are investigated. The main reasons leading to fatigue life deterioration after the laser welding process are discussed, and possible guidelines for further improvement of the HCF behaviour by a subsequent suitable type of PWHT are provided. Low-temperature annealing (T 600°C) tends to harden both the base material and the welding zone without any significant effect on the fatigue properties. Heat treatments at higher temperatures (T 750°C) lead to the transformation of a strong martensitic structure in the fusion zone (FZ) into more ductile coarse lamellar, which is more beneficial for fatigue performance. A suitable type of PWHT can increase the fatigue limit of a laser-welded Ti-6Al-4V butt joint by 10%; however, a slight decrease in static strength should be considered. The effect of stress relief at elevated temperatures is studied.

Structural components made from aluminium and its alloys are vital to the aerospace industry and are important in other areas of transportation and structural materials Welding plays a crucial role or say as a back bone of manufacturing industry to join the components. Friction stir welding (FSW) is a relatively new joining process that has been demonstrated in a variety of metals such as steel, titanium, lead, copper and aluminium. The unique properties of friction stir welds make possible some completely new structural designs with significant impact to ship design and construction. Friction stir welding is especially advantageous for joining aluminium and has been exploited commercially around the world in several industries. In the present work the effects of welding speed have been investigated on the microstructural and mechanical properties of friction stir welded aluminium alloy 6063. FSW was carried out at rotational speed of 1300 rpm (constant) and transverse speeds of 35, 50 and 65 mm/min. Mechanical performance has been investigated in terms of hardness, wear resistance and tensile strength. To study the effect of post welding heat treatment on properties of friction stir welded joint, the artificial ageing was carried out at 1600 C for a soaking period of 20 hours in the muffle furnace. The study revealed that friction stir welded joint prepared at welding speed of 35 mm/min exhibited better tensile strength, hardness and wear resistance. Better mechanical properties of the joint prepared at welding speed of 35 mm/min may be attributed due to fine, homogeneous and equaxed grain structure of stir zone. Post welding heat treatment of friction stir welded joint improved the wear resistance and microhardness of the joint. However tensile properties deteriorated with the post welding heat treatment of joint.

Book excerpt: This paper reports on a systematic study which was conducted to examine the use of a pulsed Nd:YAG laser to weld sheet materials of V-Cr-Ti alloys and to characterize the microstructural and mechanical properties of the resulting joints. Deep penetration and defect-free welds were achieved under an optimal combination of laser parameters including focal length of lens, pulse energy, pulse repetition rate, beam travel speed, and shielding gas arrangement. The key for defect-free welds was found to be the stabilization of the keyhole and providing an escape path for the gas trapped in the weld. An innovative method was developed to obtain deep penetration and oxygen contamination free welds. Oxygen and nitrogen uptake were reduced to levels only a few ppm higher than the base metal by design and development of an environmental control box. Effort directed at developing an acceptable postwelding heat treatment showed that five passes of a diffuse laser beam over the welded region softened the weld material, especially in the root region of the weld.

A robust and efficient analytical assessment model for internally-flawed materials has been developed based on a fracture mechanics approach. The developed methodology can be used for the reliability assessment of components with various types of defects, thus enabling a defect-tolerant design of welded structures.

Book excerpt: Additive manufacturing (AM), also known as 3D printing, has gained significant interest in aerospace, energy, automotive and medical industries due to its capabilities of manufacturing components that are either prohibitively costly or impossible to manufacture by conventional processes. Among the various additive manufacturing processes for metallic components, electron beam melting (EBM) and selective laser melting (SLM) are two of the most widely used powder bed based processes, and have shown great potential for manufacturing high-end critical components, such as turbine blades and customized medical implants. The futures of the EBM and SLM are doubtlessly promising, but to fully realize their potentials there are still many challenges to overcome. Inconel 718 (IN718) is a nickel-base superalloy and has impressive combination of good mechanical properties and low cost. Though IN718 is being mostly used as a turbine disk material now, the initial introduction of IN718 was to overcome the poor weldability of superalloys in 1960s, since sluggish precipitation of strengthening phases ?’/?’’ enables good resistance to strain-age cracking during welding or post weld heat treatment. Given the similarity between AM and welding processes, IN718 has been widely applied to the metallic AM field to facilitate the understandings of process-microstructure-property relationships. The work presented in this licentiate thesis aims to better understand microstructures and mechanical properties EBM and SLM IN718, which have not been systematically investigated. Microstructures of EBM and SLM IN718 have been characterized with scanning electron microscopy (SEM), transmission electron microscopy (TEM) and correlated with the process conditions. Monotonic mechanical properties (e.g., Vickers microhardness and tensile properties) have also been measured and rationalized with regards to the microstructure evolutions before and after heat treatments. For EBM IN718, the results show the microstructure is not homogeneous but dependant on the location in the components, and the anisotropic mechanical properties are probably attributed to alignment of porosities rather than texture. Post heat treatment can slightly increase the mechanical strength compared to the as-manufactured condition but does not alter the anisotropy. SLM IN718 shows significantly different microstructure and mechanical properties to EBM IN718. The as-manufactured SLM IN718 has very fine dendritic microstructure and Laves phases in the interdendrites, and is “work-hardened” by the residual strains and dislocations present in the material. Mechanical properties are different between horizontally and vertically built samples, and heat treatment can minimize this difference. Results from this licentiate thesis provide the basis for the further research on the cyclic mechanical properties of EBM and SLM IN718, which would be the focus of following phase of the Ph.D. research.
