Tensile tests were conducted to illustrate this on beryllium presently being used for parts in the W79 program and similar to the new powder-processed beryllium specified for production (tentative specification MEL 76-001319). The objective of this study is to quantitatively illuminate the importance of controlling machining damage in this particular grade of powder-processed beryllium.

Surface damage is caused by twinning and microcracking as a result of various machining operations. Twinning is a result of surface working while microcracks initiate at intersections of twins and grain boundaries, at twin-matrix interfaces, at impurity particles, and in heavily twinned regions. These phenomena may be due to residual stresses in wrought products as well as machining parameters such as tool type, feed, and speed and depth of cut. The loss of mechanical properties due to machining damage is reviewed. Also presented is a study of surface damage actually encountered with machining of the shingles for the Gemini spacecraft.

Book excerpt: Previous studies indicated that twinning and microcracks introduced during machining degrade the mechanical properties of ingot beryllium and earlier grades of powder-origin beryllium. In this study on impact-ground beryllium we found that twinning caused by machining lowered the ultimate strength from 360 to 290 MPa (52,000 psi to 42,000 psi) and the elongation from 4% to less than 1% in the longitudinal direction--with similar results for the transverse direction. It is possible to restore the mechanical properties by chemically removing the damaged layer or by heat treatment. It is also possible to avoid machining damage; mechanical properties of a properly machined beryllium can be as high as carefully etched beryllium.

Since some mechanical abrading is often used in surface preparation for mounting strain gages, it is desirable to know whether the abrading produces flaws. Metallographic study of beryllium subjected to four different surface preparation methods was carried out. It was determined that the gentle abrading necessary for affixing strain gages produced a negligible density and depth of flaws and did not lower the mechanical properties. 5 figures, 2 tables.
