Book excerpt: In traditional internal combustion engines, a camshaft acts on the valve stems to open and close the valves. Valve timing is fixed relative to piston position. On the other hand, if a valve is flexibly controlled by a variable valve actuation (VVA) system, we can achieve significant improvements in fuel efficiency, engine performance, and emissions. One of the most advanced variable valve actuation systems is the VVA operated by an electromechanical actuator without a camshaft, the so-called bi-positional electromechanical valve drive (EMVD). Existing EMVDs characteristically use a spring to provide the required mechanical power for operating a valve. The use of a spring provides many benefits to the design of the system, but it also results in difficult design challenges. The large holding force against the spring at the ends of the stroke suggests the use of a normal-force electromagnetic actuator, which, from a servomechanical point of view, is considerably inferior to a shear-force actuator. Furthermore, the large holding force generates a large jerk at the beginning and the end of a stroke and makes it difficult to achieve soft valve landing. An innovative electromechanical valve drive (EMVD) design is proposed, which incorporates a nonlinear mechanical transformer and a shear-force actuator. This allows not only fast but also smooth valve motion, almost zero seating velocity, zero holding power, and improved control with acceptable electric power. This proposed concept is modeled, analyzed, simulated, designed, and implemented. Experimental results show the beneficial features of the promising proposed concept.

Available in PDF, EPUB and Kindle. Book excerpt: Aircraft control mechanisms, such as those that operate the flaps, ailerons, rudders, etc., are almost exclusively driven by hydraulic-based systems. Their popularity in flight control systems is not unfounded; hydraulic actuators are quite torque-dense and benefit from decades of development bringing operating performance to a high level. On the other hand the infrastructure to support this system increases weight, adds system development complexity, and reduces aircraft maintainability [Jensen et al, 2000]. Based on recent Electro-Mechanical Actuator (EMA) development and design efforts at the Robotics Research Group (RRG), a new opportunity exists to replace current hydraulic flight control systems with those powered by electricity through a national program [Tesar, 2005]. A literature review of the topic found a 30 year old effort by AiResearch to develop a similarly powered hingeline actuator with given traditional performance goals (torque capacity, redundancy, output speed, reliability). In this report,a thorough analysis is performed on each major component group to quantitatively evaluate this baseline device. Using component technologies developed at RRG, this report proposes a dual torque-summing electromechanical actuator, each with a star compound / hypocyclic combined gear train, designed to exceed the performance of the original (1976) AiResearch project. This preliminary design exercise includes a layout of the entire actuator along with an appropriate analysis of major components including bearings, gear train, motor, housing, and release mechanism. The performance of this gear train is critical to overall actuator success and fundamental analytics have already been developed in this area [Park and Tesar, 2005]. Finite Element Analysis on the gear train and housing provide early design feedback and verification of actuator performance characteristics. In particular, simulation results show the gear stiffness, load sharing, and torque capacities exceed analytical estimates. Finally, four different comparisons are presented that evaluate configuration variations of the two designs based on applicable performance criteria. Results show the RRG fault-tolerant actuator has a marked improvement over the baseline in average stiffness (14.2x), reflected inertia (3.2x) and nominal torque density (3.4x). The chapter next lists actuator test methods and aircraft qualification standards. Finally, a summary of future work is detailed in a ten step outline to bring this EMA technology to a level of early deployment in a large range of aircraft systems.

This is partly due to global environmental concerns about increasing amount of air pollutants such as NOx (oxides of nitrogen), CO (carbon monoxide) and particulate matters (PM) and decreasing fossil fuel resources. Recently due to stringent emission regulations such as US EPA (Environmental Protection Agency) and CARB (California Air Resource Board), improvement in fuel economy and reduction in the exhaust gas emissions have become the two major challenges for engine manufacturers. To fulfill the requirements of these regulations, the IC engines including gasoline and diesel engines have experienced significant modifications during the past decades. Incorporating the fully flexible valvetrains in production IC engines is one of the several ways to improve the performance of these engines. The ultimate goal of this PhD thesis is to conduct feasibility study on development of a reliable fully flexible hydraulic valvetrain for automotive engines. Camless valvetrains such as electro-hydraulic, electro-mechanical and electro-pneumatic valve actuators have been developed and extensively studied by several engine component manufacturers and researchers. Unlike conventional camshaft driven systems and cam-based variable valve timing (VVT) techniques, these systems offer valve timings and lift control that are fully independent of crankshaft position and engine speed. These systems are key technical enablers for HCCI, 2/4 stroke-switching gasoline and air hybrid technologies, each of which is a high fuel efficiency technology. Although the flexibility of the camless valvetrains is limitless, they are generally more complex and expensive than cam-based systems and require more study on areas of reliability, fail safety, durability, repeatability and robustness. On the contrary, the cam-based variable valve timing systems are more reliable, durable, repeatable and robust but much less flexible and much more complex in design. In this research work, a new hydraulic variable valve actuation system (VVA) is proposed, designed, prototyped and tested. The proposed system consists of a two rotary spool valves each of which actuated either by a combination of engine crankshaft and a phase shifter or by a variable speed servo-motor. The proposed actuation system offers the same level of flexibility as camless valvetrains while its reliability, repeatability and robustness are comparable with cam driven systems. In this system, the engine valve opening and closing events can be advanced or retarded without any constraint as well as the final valve lift. Transition from regenerative braking or air motor mode to conventional mode in air hybrid engines can be easily realized using the proposed valvetrain. The proposed VVA system, as a stand-alone unit, is modeled, designed, prototyped and successfully tested. The mathematical model of the system is verified by the experimental data and used as a numerical test bench for evaluating the performance of the designed control systems. The system test setup is equipped with valve timing and lift controllers and it is tested to measure repeatability, flexibility and control precision of the valve actuation system. For fast and accurate engine valve lift control, a simplified dynamic model of the system (average model) is derived based on the energy and mass conservation principles. A discrete time sliding mode controller is designed based on the system average model and it is implemented and tested on the experimental setup. To improve the energy efficiency and robustness of the proposed valve actuator, the system design parameters are subjected to an optimization using the genetic algorithm method. Finally, an energy recovery system is proposed, designed and tested to reduce the hydraulic valvetrain power consumption. The presented study is only a small portion of the growing research in this area, and it is hoped that the results obtained here will lead to the realization of a more reliable, repeatable, and flexible engine valve system.

The system was designed to demonstrate the capability of large, high power linear ELAs for applications such as Thrust Vector Control (TVC) on rocket engines. It consists of a motor controller, drive electronics and a linear actuator capable of up to 32,00 lbs loading at 7.4 inches/second. The drive electronics are based on the Resonant DC link concept and operate at a nominal frequency of 55 kHz. The induction motor is a specially designed high speed, low inertia motor capable of a 68 peak HP. The actuator was originally designed by MOOG Aerospace under an internal R & D program to meet Space Shuttle Main Engine (SSME) TVC requirements. The design was modified to meet this programs linear rate specification of 7.4 inches/second. The motor and driver were tested on a dynamometer at the Martin Marietta Space Systems facility. System frequency response, step response and force-velocity tests were conducted at the MOOG Aerospace facility. A common requirement that drives a typical actuator design process is providing the output torque and speed needed for the given actuator task in a minimum volume/weight geometry. Two important questions to be answered in this research relate to the scaling and configuration management of an electromechanical actuator design. The first question is: "Given an electromechanical actuator design, how can it be scaled to produce another design that meets a different set of requirements (e.g., torque, speed, weight, life)?" The second question is: "Given an electromechanical actuator design, how can a designer change the configuration to obtain another design that meets the same set of requirements in a different geometric package/shape?" The answers to these questions rely on the development of a science of design process for electromechanical actuators to replace the current design process, which is based primarily on designer experience and often requires multiple design iterations. The Robotics Research Group (RRG) is currently working on this science of design process, which includes parametric design rules that can be used to reveal how actuator design parameters affect its key performance indicators. To improve this science, this research develops a detailed parametric model of the primary actuator components for a standard actuator, summarizes the design rules available from this model, formally defines the concepts of scaling and configuration management, and lays out a step-by-step process to implement these concepts. The parametric model used in this research builds on the existing models of previous RRG researchers. The design rules are developed based on the fundamental modeling equations that govern the design of the actuator components. The concepts of scaling and configuration management are defined as two of the fundamental design operations that can be applied to an electromechanical actuator. A scaling and configuration management process, which requires the parametric model, is developed and applied to an existing set of baseline actuator designs. The result of this process is the creation of actuator designs of intermediate size between the sizes of existing actuators, which makes it suitable for populating an actuator family. To handle the size and complexity of the actuator parametric model, this research introduces the model reduction technique of monotonicity analysis and illustrates how it is well suited for the electromechanical actuator design problem. A future goal of the RRG is to create a software tool that will contain a complete actuator parametric model, component design rules (of this and future research), and scaling and configuration management options, which will allow users to design actuators with a minimum amount of time, cost, and knowledge

Book excerpt: In order to introduce new functions in helicopter flight controls, it is necessary to increase the bandwidths of their actuators. A realistic modelling of the entire actuating system, taking into account its power limitations and its energy consumption, as well as the improvement of the existing sealing and guiding device technologies are the two main challenges to reach the desired high frequency without reducing dramatically the actuator lifespan. To support this new development, this work is organized in three parts. A first part presents the state of the art of the helicopter flight controls. A generic actuator architecture is proposed as well as the associated terminology. A second part deals with the development of a detailed knowledge-model using the Bond-graph formalism for the actuating system. A particular effort is made to standardize the components and their interfaces in an object-oriented approach. The last part deals with the sealing and guiding devices of flight control cylinders. Given the objective of using fluid bearings, the various ways of generating a normal force within a fluid film are analyzed. Then, a more detailed study of the hydrostatic thrust bearings and the conical hybrid bearings is then carried out taking into account the constraints specific to aeronautics. All the knowledge acquired is applied to a concrete case of development, aided by the models, of high frequency actuators for the active control of a rotor.

Book excerpt: Machine tool chatter imposes limitations on the productivity and quality of modern high speed machining (HSM) operations. It has been shown that chatter prediction and avoidance strategies can lead to increased machining productivity if certain modal characteristics of the machine are known. The objectives of this research are to design and demonstrate an electromechanical actuator (EMA) to easily and accurately identify these characteristics. Design specifications for this actuator reflect a wide range of machine tools and operating conditions. A simulation-based design strategy is employed, based on traditional electromechanical analysis, finite element analysis (FEA), and computer simulations to ensure performance meets the design specifications. A prototype EMA system is built to validate the analytical results and demonstrate its capabilities as part of an automated chatter prediction and avoidance system. The EMA is shown to generate the required modal characteristics, namely frequency response functions (FRFs) and stability lobe diagrams (SLDs) quickly, accurately, and with fewer technical skill requirements than other vibration testing methods. Experimental machining tests demonstrate that the EMA can be an effective component of an integrated chatter prediction and avoidance system.
