Book excerpt: Large gun tube forgings are presently produced from statically-cast electric arc furnace steel ingots. Vacuum Arc Remelting (VAR) and Electroslag Remelting (ESR) are two secondary refining processes applied to conventionally produced steel. A comparison of VAR and ESR is made with basic electric arc steelmaking, via a review of current literature. These refining processes greatly improve the structure and properties of low alloy steel. Gas and inclusion contents are lowered, and mechanical properties and soundness are improved. VAR is a simpler and more developed process than ESR, but the latter is more flexible and versatile. In addition ESR produces a much higher yield.

Book excerpt: The transverse (T-L) and longitudinal (L-T) mechanical properties of Electroslag Refined (ESR) and Vacuum Arc Remelt (VAR) 300-M steel were measured. These were related to the microstructural and chemical differences which resulted from the two melting processes. It was found that the ESR process resulted in a cleaner steel. Impurity elements were reduced and inclusions were finer and more evenly dispersed. The Charpy impact energies of the ESR steel were nearly doubled those of the VAR. Also the fracture toughness of the ESR 300-M showed no temper embrittlement in the 350 to 500°C tempering range whereas that of the VAR material did.

Paton Electric Welding Institute in Kiev, one of the pre-eminent institutes of the USSR. The Paton Institute, internationally famous for its entrepreneurial efforts in electrical welding processes, is also famous for its application of electrically based processes in melting and remelting of high alloy and high-temperature materials. These include the ESR (electroslag re melting) process, the ESC (electroslag casting) process, skull remelting based on electron-beam processes, plasma arc processes, and electric arc processes. Along with the ESR process for ingot production is the commercial plasma arc remelt process for specialty steels, particularly where high nitrogen contents may be desired, as in austenitic stainless steels. Major industrial centers are now scattered throughout the USSR and are a major factor in high-alloy, high strength, low- and high-temperature materials. The ESR process was developed in response to the Western development of the VAR (vacuum arc remelting) process for producing very highly alloyed materials during the growth period of the jet engine age. The V AR and ESR processes utilize different purification and refinement processes that are extremely critical in very highly, complexly alloyed superalloys and high-speed tool steels. In water-cooled remelt systems, they also achieve relatively rapid (directional) solidification, minimizing segregation and coarse phase separation of undesir able impurity elements or elements that tend to form coarse brittle phases.

Book excerpt: The book describes the method of remelting consumable electrodes with an electric are burning between the surface of a liquid slag bath and a consumable electrode in a water-cooled copper mould. The method combines the possibilities of treatment of liquid metal with the electric arc in the gas atmosphere and the liquid slag and the advantages of plasma-arc and electro slag remelting. The technological possibilities, design features of melting systems and results of experimental and industrial melting trials of steels and alloys are described. In addition to remelting structural steels, special attention is given to the possibility of alloying the metal with nitrogen from the gas phase, without using expensive nitrogen-bearing nonmetallic compounds, e.g. silicon nitride. It is shown that arc slag remelting can also be used efficiently in producing ingots of titanium and its alloys. The results obtained in this method are compared with electro slag remelting and plasma arc remelting. Data on energy consumption and metal quality are also presented.

Book excerpt: A scanning electron microscopy (SEM) based image/compositional system was employed to provide detailed quantitative information on the non-metallic inclusion populations found in air melt, electro-slag (ESR), and vacuum arc (VAR) produced steels. The air melt samples were from the parent heat that was used as electrodes for subsequent remelt processing to provide the ESR and VAR samples. A set of mid-radius samples were prepared from 210 mm diameter bars from the air melt and offspring ESR and VAR processed steels for steel cleanliness evaluation. Values from a series of cleanliness metrics are reported and compared for each sample set. Both the ESR and VAR processing of the original air melted electrodes had significant impact on the steel composition and non-metallic inclusion population. The ESR processing dramatically lowered the sulfur content and, consequently, the quantity of sulfide inclusions, whereas the VAR processing significantly lowered the quantity of oxide inclusions from that observed in the original air melt steel. Additionally, the average composition of both the oxides and sulfides in the remelted steels changed significantly. Explanations for these observed changes in the oxide and sulfide populations are proposed. Furthermore, comparisons are provided with previously evaluated remelted steel samples from different manufacturers. Finally, some general conclusions on the respective impact of distinctly different oxide populations from the various processing routes on fatigue performance are offered.
