Book excerpt: A program was conducted to assess the effects of casting defects in directionally solidified (DS) material. The technical approach involved two tasks, the first including the characterization of typical casting defects in F- 100 1st and 2nd stage PWA-1422 production turbine blades and the second including the evaluation of thin sheet test specimens cast deliberately to contain defects. The defects included microshrinkage, inclusions and grain misorientation and represented a range of severity levels including conditions exceeding current production acceptance criteria. The analysis of production castings indicated that substantial decreases in the rejection rate could be achieved with only minor relaxation of the acceptability criteria. In addition, dross inclusions were found to be the single most frequent cause for casting rejections.

Book excerpt: ABSTRACT: Several morphologies of gamma-prime were observed, including grain boundary gamma-prime, gamma-prime adjacent to grain boundaries, and eutectic gamma-prime. It will be shown that these eutectic colonies do not form by eutectic growth, but rather by cellular solidification. Further, there appears to be no preferred orientations of the freckle grains relative to the casting. Although not exclusive to freckle regions, the surface of the casting has an external alumina layer that is likely the result from a reaction between the ceramic mold and the Al in the liquid metal. Further, there are an unusually large number of MC carbides immediately underneath the alumina layer. These reactions, the freckle characteristics, and the microstructural evolution during single crystal growth will be described in some detail.

Book excerpt: For a number of years it has been a General Motors Research Laboratories custom to hold a symposium on a subject which is new and emerging, and to invite the best people in the world in that subject to come together to talk to each other. Initially, I had some difficulty in regarding foundry processes as a new and emerging subject. Copper alloys have been in foundry practice for about six thousand years. Foundrymen working with those alloys have been recognized, as such, for nearly all that time. Iron has a much shorter history, probably only three or four thousand years. So what's new? What is new is that a subject which has always been so complex and so difficult that it could only be a craft skill, with bits and pieces of knowledge and bits and pieces of insight, has begun to yield to new abilities to solve very complex problems. We do this now because we can handle great amounts of data by computational means, using new and more complicated theoretical treatments than we could deal with before. In fact, we have a new technology with which we can attack these terribly difficult problems. Thus, foundry processing is becoming a new subject because new things can be done with it.
