Book excerpt: Rapidly solidified alloys, based upon the Al-Fe-V-Si system and designed for elevated temperature applications, were evaluated for superplasticity and diffusion bonding behavior. Alloys with 8, 16, 27, and 36 volume percent silicide dispersoids were produced; dispersoid condition was varied by rolling at 300, 400, and 500 C (572, 752, and 932 F). Superplastic behavior was evaluated at strain rates from 1 x 10(exp -6)/s to 8.5/s at elevated temperatures. The results indicate that there was a significant increase in elongation at higher strain rates and at temperatures above 600 C (1112 F). However, the exposure of the alloys to temperatures greater than 600 C (1112 F) resulted in the coarsening of the strengthening dispersoid and the degradation of mechanical properties. Diffusion bonding was possible using low gas pressure at temperatures greater than 600 C (1112 F) which also resulted in degraded properties. The bonding of Al-Fe-V-Si alloys to 7475 aluminum alloy was performed at 516 C (960 F) without significant degradation in microstructure. Bond strengths equal to 90 percent that of the base metal shear strength were achieved. The mechanical properties and microstructural characteristics of the alloys were investigated. Ting, E. The two property goals are: (1) a 30-percent increase in modulus of elasticity-to-density ratio, and (2) a 20-percent increase in modulus of elasticity-to-density ratio plus a 20-percent increase in strength-to-density ratio, when compared to Al 7075-T76 and without a significant loss in other properties important for structural applications. The program is organized into three phases: 1-a fundamental alloy and process development study; 2-scale-up of two best alloys and evaluation of mill product forms; 3-design evaluation involving selected redesign of aerospace components, analysis of payoffs, and recommendations for manufacturing technology development. Phase 1 activity, to be completed in the first two years, is organized into four Tasks: 1 - development of advanced aluminum alloys containing lithium; 2 - development of advanced aluminum alloys that do not contain lithium; 3 - quantitative microstructural analyses and mechanical property correlations; 4 - study of aerospace structural applications for advanced aluminum alloys including development and application of a method for predicting weight savings. Phase 1 activity is described below; Phases 2 and 3 have not been initiated.

Book excerpt: This portion of the program was conducted for the purpose of developing a predictive model of heat flow and solidification for aluminum alloys produced under the high cooling rate conditions achievable in atomization processes. It is a combined experimental and theoretical study of the relationship between the important solidification variables (e.g. cooling rate, temperature gradients, interface shape and velocity, supercooling and transformation kinetics) and the structure of rapidly solidified aluminum alloy powders. This report covers that portion of the investigations which addressed the characterization of the thermal history of rapid solidification in metal droplets, and its effects on powder microstructure. The main effort was focused on modelling the heat flow during solidification, and relationships were established between the atomization parameters, the growth kinetics, the interface velocity and undercooling, and other important variables. Numerical solutions based on the enthalpy model were developed, and their results compared to the trends predicted from the Newtonian model. The analysis covered situations of isothermal solidification at the melting temperature, as well as those where significant undercoolings are necessary for nucleation and growth. The implications of single vs. multiple nucleation were also discussed. The concepts developed from the heat flow analysis were coupled to microstructural observations in Aluminum alloy powders, mostly in the submicron size range. It was shown that reducing the particle size decreases the extent of segregation, promotes multiple nucleation and the formation of twins during solidification.

Book excerpt: A current topic of concern in the investigation of dispersion-hardened, rapidly solidified aluminum/transition metal alloys, both in their as-cast and wrought forms, is the development of new or improved combinations of properties through the use of extended alloys and novel processing techniques. Microstructures of materials produced by spray, chill, or weld methods generally contain the features of conventional casting, although on a finer scale. The models by Jones and by Garrett and Sanders for the classification and formation of the solidification structures are described, and a variety of as-cast structures and fracture surface are presented. Several consolidated/fabricated microstructures are also presented. Some interrelationships between processing variables, product microstructures, and mechanical properties such as notched tensile strength and yield strength are clarified. Fracture surfaces of these fabricated materials are described, as well as the effect of microvoids on fracture.
