The book attempts to cover the cellular manufacturing area from various angles. In terms of solution techniques, different approaches such as heuristics, mathematical models, networks models, genetic algorithm approaches, artificial neural networks, knowledge-based algorithms, a space search algorithm, simulated annealing, fuzzy concepts, analytic hierarchy processes and simulation are included in the book. As for performance measures, most chapters target a single objective whereas some others cover multiple objectives. In terms of the complexity of the problems, the authors divide them into simpler single phase problems versus more complex problems that require multiple-phase solutions. Most of the chapters discuss deterministic problems. On the other hand, a few of the chapters focus on stochastic cases. There are many new concepts and solution approaches covered in this book. The details of the material coverage is listed in the following paragraphs. The book starts with the evolution of cellular manufacturing. In terms of design-related issues, it covers the application of math modeling for cell formation, family and subfamily formation, production system selection, formation and evaluation of design alternatives, machine layout, dynamic cells, virtual cells, cell formation considering alternative routes, remainder cells, cell formation with product of life cycle considerations, demand-variability based cell formation, layered cellular design, assembly cells and a recent Japanese proposition called SERU cells. All types of cells, namely labor-intensive cells, machine-intensive cells and robotic cells are covered in the book. In terms of operational and control issues, human skills, manpower allocation, cell size determination, dispatching rules, parallel machine scheduling, flowshop scheduling, re-entrant flowshop scheduling, flexible job shop scheduling, assembly line balancing, process planning and scheduling, multiple-resource scheduling, cell loading and cell scheduling, synchronized flow, planning concepts such as period batch control, polka, Kanban, conwip and more are discussed. Cases studies include electromechanical assembly, bicycle manufacturing, igniter assembly system, jewelry manufacturing and semi-conductor industry. We believe that this book will be of value to students, researchers, academicians and practitioners.

In the coming years, we are going to witness an era of mass customization of products. The major problems in batch manufacturing are a high level of product variety and small manufacturing lot sizes. The product variations present design engineers with the problem of designing many different parts. The decisions made in the design stage significantly affect manufacturing cost, quality and delivery lead times. The impacts of these product variations in manufacturing are high investment in equipment, high tooling costs, complex scheduling and loading, lengthy setup time and costs, excessive scrap and high quality control costs. However, to compete in a global market, it is essential to improve the productivity in small batch manufacturing industries. For this purpose, some innovative methods are needed to reduce product cost, lead time and enhance product quality to help increase market share and profitability. What is also needed is a higher level of integration of the design and manufacturing activities in a company. Group technology provides such a link between design and manufacturing. The adoption of group technology concepts, which allow for small batch production to gain economic advantages similar to mass production while retaining the flexibility of job shop methods, will help address some of the problems.

Book excerpt: Cellular manufacturing (CM) has emerged because of the need for manufacturing organizations to supply products that require more customization and that have shorter product life cycles and times to market. This shift from mass production to demands for mid-volume and mid-variety product mixes has shown that traditional manufacturing systems relying on functional or line layouts are not efficient and flexible enough. CM is an alternate manufacturing system combining the high throughput rates of line layouts with the flexibility offered by functional layouts (job shops). The benefits include reduced set-up times, material handling, in-process inventory, better product quality and market response time. The benefits of CM can only be achieved by sufficiently incorporating the real-life structural and operational features of a manufacturing plant when creating the cellular layout. This research presents two integrated CM models, with an extensive coverage of important manufacturing structural and operational features. The first CM model is initially formulated as a mixed integer non-linear program that incorporates multi-period production planning and dynamic system reconfiguration with deterministic production requirements. It consists of alternate process routings, the operation sequence of parts, machine duplication, machine procurement and machine capacity. Preliminary computational experiments show that only small-scale problems can be solved using the developed mixed integer non-linear program. This warrants the linearization procedures that are proposed to convert it into a linearized mixed integer programming formulation so as to solve problems of larger scale. This linearized mixed integer program is first solved using an exact solution (ES) procedure through the simplex-based branch and cut procedure of CPLEX software. Computational results are presented by solving some small-scale to large-scale numerical examples, extracted from existing literature. Although small to medium-sized problems can be solved using ES, larger ones (representing real-life sized problems) cannot be solved within reasonable computational times. A tabu search meta-heuristic is, therefore, developed to solve this mixed integer linear program. The results show that the tabu search procedure generates good quality solutions for real-life size problems within acceptable computational times. The second model addresses the same attributes as the first one but an important extension is the introduction of routing flexibility in the system by the formation of additional alternate part process routings, called contingency routings . In addition to the alternate main process routings being created for each part type, the model forms contingency routings, which serve as backups so as to effectively address the reality of part process routing disruptions, thus allowing the cellular manufacturing system to operate in a continuous manner even in the event of any breakdowns. This enhanced model is formulated as a mixed integer linear program and is then solved using the simplex-based branch and cut procedure of CPLEX (ES). The results show that the contingency and main routings can be formed simultaneously, thus bringing enhanced system and routing flexibility. The trade-off between the increased system flexibility obtained versus the additional cost to be incurred through the formation of contingency routings for all parts is discussed by comparing the solutions obtained from the model without routing flexibility and the one with routing flexibility. It is found that the enhanced system flexibility enabled by contingency routings offsets the additional system investment costs. Book excerpt: Cellular Manufacturing Systems (CMS) have claimed many advantages over traditional job shop processes. Some of the advantages reported by several users of CMS are reduction in throughput time, reduction in WIP inventory, improvement in product quality, faster response time to customer orders, shorter move distances, increase in manufacturing flexibility, and greater job satisfaction. In its implementation, CMS organizes a production floor into manufacturing cells. Hence, the important issue that needs to be addressed first is the cell formation (CF) problem. CF deals with the identification of part families, machine groups, and allocation of part families and machine groups to cells or vice versa. In the past, most studies in CF have assumed that the location of a cell is known a priori and a unique route exists between two cells. However, in an actual manufacturing environment, alternative locations are available for locating each cell. Similarly, when the capacity of the material handler being used is limited, alternative routes may have to be used to move part loads between two cells. In this research, the issues dealing with alternative cell locations and alternative routes of material handling equipment are investigated. In addition, several other important factors common to CF are also considered. These include machine capacity limitations, batches of part demands, non-consecutive operations of parts, and maximum number of machines assigned to a cell. A mathematical model is first formulated to represent the research problem. The model is a binary and general integer non-linear programming model, and it belongs to the class of NP-hard problem. Therefore, a higher level heuristic algorithm, based on the concept known as tabu search, is developed to efficiently solve the problems with industry merit. Incorporating the features associated with the tabu search, resulted in developing six different versions of the heuristic solution algorithm. The six heuristics are tested on twenty small problems, and the quality of their solutions is evaluated by investing significant effort to find their optimal solutions. The evaluation shows that the heuristics are highly effective. The solutions obtained from the heuristics have average percentage deviation of less than 3% from the optimal solutions. The heuristics are also tested on their performances with medium and large problems. By using a statistical experiment that is based on randomized block design, the performance of the six heuristics is compared. Three different problem structures, ranging from 4 parts to 30 parts and from 3 locations to 9 locations are used in the experimentation. The experiment reveals that in general, the tabu search based-heuristic using fixed tabu list size and long-term memory based on minimal frequency strategy is preferred to other heuristics as the problem size increases.
