In the automotive industry, an assembly line is used in the production of several vehicle variants, including numerous configurations, options, and add-ins. As a result, assembly lines must be at the same time specialized to provide high efficiency, but also flexible to allow the mass customization of the vehicles. In this book, the planning of assembly lines for uncertain demand is tackled and optimization algorithms are offered for the balancing of such lines. Building an assembly line is a commitment of several months or even years, it is understandable that the demand will fluctuate during the lifetime of an assembly line. New products are developed, others are removed from the market, and the decision of the final customer plays a role on the immediate demand. Therefore, the variation and uncertainty of the demand must be accounted for in an assembly line. In this book, methods dealing with random demand or random production sequence are presented, so that the practitioners can plan more robust and efficient production systems.

The assembly line balancing problem consists of partitioning the work, necessary to assemble the product(s), among different stations of an assembly line. If several models of a product are jointly processed on a line, this medium-term problem is connected with the short-term problem of determining an operating sequence of the models. In Part I balancing and sequencing problems are discussed, classified, and arranged within a hierarchical planning system. In the present second edition special emphasis is given to u-shaped assembly lines which are important components of modern just-in-time production systems. Part II is concerned with exact and heuristic procedures for solving those decision problems. For each problem type considered, a survey of existing procedures is given and new efficient solution methods are developed. Comprehensive numerical investigations showing the effectiveness of the new methods and their superiority over existing approaches are reported.

Book excerpt: The single model assembly line is a traditional type of assembly line, which assembles only one product in a large quantity. On the other hand, the mixed model assembly line assembles different models of a product simultaneously. Therefore, it gives a chance to companies to retain the market by satisfying various demands of customers. Because of this advantage, companies are motivated to change their assembly line from the single model to the mixed model. Balancing and sequencing problems are two important challenges in the mixed model assembly line. There are a large number of studies that have focused on balancing and sequencing problems separately. However, in this thesis, we study balancing and sequencing problems of the mixed model assembly line simultaneously. A mixed integer linear programming model is proposed to solve these problems simultaneously when the assembly line has the continuous motion and when common tasks between different models of a product can be assigned to different workstations. Objectives in this thesis are minimizing the length of workstations, minimizing the stations cost, and minimizing the tasks duplication cost. A branch and bound algorithm is exploited to solve the model. Following that, the proposed model is extended to show that it can satisfy the assembly line with the synchronous configuration. At the next step, a hybrid genetic algorithm, which is a combination of the genetic algorithm and linear programming algorithm, is employed to solve the proposed model for large size problems. Finally, numerical examples are presented to show how the proposed hybrid genetic algorithm solves the proposed model effectively.

Book excerpt: Line balancing is concerned with the optimal assignment of work elements to individual operators in an assembly tine of a mass producing system. This paper summarizes the assembly line balancing terminology, the computational methods, and objective functions applicable to a wide variety of assembly lines. Single and mixed-model situations for both constant and variable work element times are examined. A Back Tracking Method of Assembly Line Balancing (BALB) is developed and programmed in FORTRAN IV. BALB, as a manual procedure was able to find an optimal solution to problems that other existing methods such as Helgeson and Birnie's positional weight technique, could not yield. In general, BALB was also found to be simple and more efficient than the heuristic methods by Tonge, Hoffman, Mansoor and Arcus. The computer program, *BALB, accepts data for both single and mixed-model ALB problems and considers both constant and variable work element times. This program uses production shift time as the criterion for balancing the mixed-model lines. Numerical examples are used throughout the paper to illustrate the steps of various methods.

In recent times, there has been a shift from the make-to-stock (mass production) approach to a make-to-order (mass customization) approach and this has brought on a strong emphasis on product variety. Although variety can be included to a product at various phases of production, literature shows that by providing each functional module of the product with several variants, assembly lines provide the most cost-effective approach to achieve high product variety. However, there are certain challenges associated with using assembly lines to achieve product variety. One of these challenges is assembly line balancing. Assembly line balancing is the search for an optimum assignment of tasks, such that given precedence constraints according to pre-defined single or multi objective goal are met. These objectives include reducing the number of stations for a given cycle time or minimizing the cycle time for a given number of stations. Cycle time refers to the amount of time allotted to accomplish a certain process in an assembly process. This deviation from the optimal cycle time is technically referred to as drift. Drift can be negative or positive. Negative drift represents the time span during which an assembly line is idle, due to work being finished ahead of prescribed cycle time. Positive drift, meanwhile, represents time span in which an assembly line exceeds the prescribed cycle time. The problems caused by drift, especially positive drift, is so vast that there is a research niche are dedicated to this study called Assembly Line Balancing Problems. Various authors have proposed numerous solutions for solving assembly line balancing problems created by positive drift. However, there is very little information on optimizing multi model make-to order systems with real time inputs so as to reduce the effects of positive drift. This study looks at how such a system can be optimized by using the case study of a water bottling plant. This is done by initially looking at the literature in the field of assembly line balancing to isolate the research gap this study aims to fill. Secondly, the water bottling plant, described as the case study, is modelled using MATLAB/Simulink. Thirdly, the different optimization methodologies are discussed and applied to the created model. Finally, the optimized model is tested and the results are analysed. The results of this study show that positive drift, which can be a major challenge in a real time multi mixed assembly line, can be reduced by the optimization of assembly lines. The results of this study can also be seen as an addition to the knowledge base of the broader research on mixed model assembly line balancing.
