Book excerpt: Work on the add-on study of Phase 2 of the Array Automated Assembly Task was conducted during this reporting period. Three applications of the spray-on technique were investigated. The most effective spray-on boron back surface fields were produced at the drive-in temperature of 1000°C for the range of temperatures investigated. Of the three spray-on aluminum metallization techniques under consideration, two appear to be promising, and the third was shown to be unsuccessful. The smallest spray-on AR coating layer thickness available from our spray-on system at the present time was found to be 1000A. Work in the area of pulsed microwave heating for solar cell fabrication was initiated. A subcontractor was selected to develop an appropriate microwave system.

Book excerpt: Several microwave systems for use in solar cell fabrication were developed and experimentally tested this quarter. The first system used a standing wave rectangular waveguide horn applicator. Satisfactory results were achieved with this system for impedance matching and wafer surface heating uniformity. The second system utilized a resonant TM011 mode cylindrical cavity. This particular system cannot be employed due to its poor energy coupling efficiency. The third and fourth microwave systems utilized a circular waveguide operating in the TM01 mode exciting a conical horn and a circular waveguide operating in a cross-polarized TE11 mode exciting a conical horn respectively. Both systems have potential for producing good wafer surface heating uniformity. A fifth microwave system utilized a fringe field applicator which offers a possibility for control of the microwave energy penetration depth and would, therefore, be suitable for shallow heating. This system had difficult problems with impedance matching, efficiency and field uniformity. An alternate method for controlling the depth of wafer heating is being considered.

Four tasks were completed. A solar cell test data acquisition system was constructed, which showed that an automated system for collecting data on solar cell electrical performance is very useful and suitable for large-scale production. The application of plasma etching to thick film resist removal was studied and was not found to be a promising process technique. The laser trimming and holing operation was completed. Wafer surface preparation experiments were completed and a SAMICS study performed. The new texturizing system would add 6.39 cents to the price of a cell. A preliminary investigation led to the selection of the laser scanning method for the detection of mechanical defects in silicon solar cells. The present technology in thick film printing has been reviewed and some of the anticipated problem areas have been investigated. The current technology in the field of plasma silicon nitride deposition was studied and a preliminary cost estimate was performed. A new moderately sized system for the sequential plating of silicon wafers has been designed and found to be conducive for automation requirements. Technical information pertaining to the spray on dopant and drying system was obtained. The solar cell interconnection method which uses a copper clad Kapton sheet without overlay was designed. A preliminary flexible printed circuit sheet for the 2' x 4' module was drawn and the fabrication of a design feasibility model which would demonstrate the viability of the flexible printed circuit sheet is currently underway.

An indepth analysis of the process steps incorporated within the individual process groups is currently being performed, and each group is discussed. These process groups are: cell test data acquisition, plasma etching of resist, laser trimming and holing operation, wafer surface preparation, laser scanning inspection, wafer printing, low pressure vapor metal deposition, silicon nitride AR coating, wafer plating, soldering coating and flux removal, cell handling for module construction, laser trimming and holing automation, cell and module test and data storage, module construction study, spray on dopants, conveyorized dopant diffusion, and module model fabrication and materials. A final SAMICS report will be submitted at the conclusion of the overall process analysis.
