A spiral bevel gear fatigue rig was used to initiate a naturally occurring fault and propagate the fault to a near catastrophic condition of the test gear pair. The spiral bevel gear fatigue test lasted a total of eighteen hours. At approximately five and a half hours into the test, the rig was stopped to inspect the gears for damage, at which time a small pit was identified on a tooth of the pinion. The test was then stopped an additional seven times throughout the rest of the test in order to observe and document the growth and propagation of the fault. The test was ended when a major portion of a pinion tooth broke off. A personal computer based diagnostic system was developed to obtain vibration data from the test rig, and to perform the on-line gear condition monitoring. A number of gear fault detection techniques, which use the signal average in both the time and frequency domain, were applied to the experimental data. Among the techniques investigated, two of the recently developed methods appeared to be the first to react to the start of tooth damage. These methods continued to react to the damage as the pitted area grew in size to cover approximately 75% of the face width of the pinion tooth. In addition, information gathered from one of the newer methods was found to be a good accumulative damage indicator. An unexpected result of the test showed that although the speed of the rig was held to within a band of six percent of the nominal speed, and the load within eighteen percent of nominal, the resulting speed and load variations substantially affected the performance of all of the gear fault detection techniques investigated. Book excerpt: Several interpolation techniques were investigated to determine their effect on time synchronous averaging of gear vibration signals and also the effects on standard health monitoring diagnostic parameters. The data was also digitally resampled to determine the effect of lower acquisition rates. The analysis used previously recorded vibration data taken during Health and Usage Monitoring gear testing at the NASA Glenn Research Center. The gear testing monitored the development of surface pitting fatigue on aerospace quality spur gears. Linear, cubic and spline interpolation methods were investigated. Comparisons between the resultant averages show that while there are differences in the resultant time synchronous averages, the differences are not obvious. The diagnostic parameters tested were FM4 and NA4. There are significant differences in the percent deviation curves which imply that the magnitudes of the errors increase as the sample rate decreases.

Book excerpt: Fault detection and diagnosis of gear transmission systems have attracted considerable attention in recent years, due to the need to decrease the downtime on production machinery and to reduce the extent of the secondary damage caused by failures. However, little research has been done to develop gear shaft and planetary gear crack detection methods based on vibration signal analysis. In this thesis, an approach to gear shaft and planetary gear fault detection based on the application of the wavelet transform to both the time synchronously averaged (TSA) signal and residual signal is presented. Wavelet approaches themselves are sometimes inefficient for picking up the fault signal characteristic under the presence of strong noise. In this thesis, the autocovariance of maximal energy wavelet coefficients is first proposed to evaluate the gear shaft and planetary gear fault advancement quantitatively. For a comparison, the advantages and disadvantages of some approaches such as using variance, kurtosis, the application of the Kolmogorov-Smirnov test (K-S test), root mean square (RMS) , and crest factor as fault indicators with continuous wavelet transform (CWT) and discrete wavelet transform (DWT) for residual signal, are discussed. It is demonstrated using real vibration data that the early faults in gear shafts and planetary gear can be detected and identified successfully using wavelet transforms combined with the approaches mentioned above.In the second part of the thesis, the planetary gear deterioration process from the new condition to failure is modeled as a continuous time homogeneous Markov process with three states: good, warning, and breakdown. The observation process is represented by two characteristics: variance and RMS based on the analysis of autocovariance of DWT applied to the TSA signal obtained from planetary gear vibration data. The hidden Markov model parameters are estimated by maximizing the pseudo likelihood function using the EM iterative algorithm. Then, a multivariate Bayesian control chart is applied for fault detection. It can be seen from the numerical results that the Bayesian chart performs better than the traditional Chi-square chart.
