This model was developed for the purposes of capital planning for capacity requirements at a large aerospace parts manufacturing plant. Implications for capacity planning of the nature of the aerospace industry, as well as the company and plant being studied are discussed, as well as the current state of capacity planning. In phase I of model development, an appropriate modeling solution is selected. In phase II, information is collected from the user base as to the desired user experience and functionality of the model, as well as the parameters that should be considered in it. Phase III involves assessment of the parameters' impact on capacity, and identification of appropriate data sources to feed the model. Additionally, phase III recommends changes to current data structures in order to optimize the balance of model accuracy with minimal incremental resource allocation. In phase IV, the mathematical model is explained, and the user interface is developed. With a working model, the results are validated with the shop floor, identifying gaps in data sources previously unobservable. Following model development and validation, the model is applied to a subset of the shop, and used to develop recommendations for addressing predicted future capacity constraints. Application of the model reveals a blind spot in current heuristics-based planning, where high development loads can lead to immediate capacity constraints, but effects of the experience curve can actually cause this constraint to disappear on its own, without the need for excess equipment purchases. Finally, extensions of the research and lessons learned are discussed, suggesting future project work within the plant studied, as well as elsewhere in the company and in other companies or plants.

Book excerpt: This project set out to create a framework for conducting a cost benefit analysis of part proliferation looking into first, second and third order effects of part specialization within the entire Caterpillar enterprise. This project builds on previous internal efforts to reduce complexity by evaluating the impact of increasing part count on design, procurement, inventory, production and both internal and external quality. Part proliferation occurs as parts are designed or redesigned to increase safety, comply with changing regulatory rules, improve profitability, serve niche customer demands and increase percentage of industry sales (PINS). The main driver for creating unique parts instead of common components comes from the incentivization to optimize designs for individual models and applications with a relatively narrow perspective on the cost function underlying parts proliferation. Caterpillar factories assemble final products from unique components sourced from both internal and external suppliers. Part proliferation increases inventory and requires design and upkeep actions to create and produce the new product. Many of the challenges associated with proliferation are hidden or poorly understood as they involve factory and quality efficiencies which tend to be aggregated at a high level or dealt with as a one-time issue. Other benefits such as inventory reduction are clearer but were analyzed by this project to understand the total impact of a unique part to the system. This project focused on decreasing the proliferation of axle options within the Medium Wheel Loader (MWL) and Large Wheel Loader (LWL) product families, with the outcome of creating a generalized framework for use throughout the enterprise on any product family. The study found that the impact of including the areas of operational inefficiencies, internal quality, and external quality, when adding an axle configuration increased the costing analysis by 64%. The details of this analysis are presented in the following dissertation.

Things such as product change-overs, cross qualified tools, and smaller than 'normal' lot sizes can create chaos on the manufacturing floor that has not been traditionally accounted for.

Book excerpt: We present and solve a tactical capacity planning problem for a manufacturing environment with high process flexibility. Various factors contribute to the complexity of the problem, one of which is product-machine mapping: Each machine may be qualified to produce multiple products and each product can be produced on multiple machines. To meet a build-plan, the factory needs to not only determine a multi-machine-multi-product production schedule that accounts for sequence-dependent setup time, but also a qualification schedule which prescribes whether and when a machine should undergo a qualification process such that it is ready to produce a product. In this paper, we describe the heuristic solution approach developed for this complex decision setting and the application at Intel. We compare our approach with Intel's current approach which is a spread-sheet based manual approach that relies on the experience of the factory planner. The results indicate that our approach dominates in terms of minimizing the delay and offers greater advantages when capacity is tight and additional qualifications are considered while the Intel approach may perform better on reducing the changeover and qualification time in certain problem instances, particularly those with loose capacity. As a result, an integrated approach which selects the better solution from both approaches is proposed, which shows significant reduction over the current approach in both the weighted delay and the changeover and qualification time.

Book excerpt: Aircraft Company X (AX) manufactures and assembles an immense variety of parts utilized as drive systems and rotor components across its multiple aircraft. The company's value proposition is maintaining the ability to build and service all legacy parts and as a result there is a great deal of variety found in its manufacturing processes. This variety stems from upgrades to manufacturing technology, improvements in material science, design variations, and individual part engineering modifications. In order to be responsive to fluctuating demand while minimizing costs, AX must broadly implement postponement into numerous applications as a way to extract the most value from its resources. This thesis uses multiple applications of postponement within AX to establish a methodology that can be used across various materials, both metallic and non-metallic. This methodology guided implementation of postponement through material physical form consolidation, material substitutions, and even provided insight into which manufacturing technique given a particular material form is optimal. The benefits are numerous to include a roughly 30% inventory reduction, improved buying power resulting in cost savings of over 10%, a reduction of material shortages by over 40%, and shorter lead times for finished goods. Extensions of these applications include aligning AX's supply chain with its suppliers utilizing identified tolerances and adding layers of postponement beyond raw material inputs.

Book excerpt: Purpose - This thesis analyzes the transformation of the Small Components Cell in Pratt & Whitney's aftermarket division through lean manufacturing techniques. The thesis focuses on use of a labor capacity planning model, implementation of a new cell layout, and queuing theory. The project was 6.5 months long, running from June through December of 2012. Findings - In Chapter 4, the capacity planning model shows that demand changes significantly affect cell performance but that the product mix in the cell is even more crucial. The model highlights the best workforce allocations based on a given product mix or demand level. This analysis is expanded in a design of experiment that shows improving employee efficiency is the most effective means of expanding the capacity of the Small Components Cell. Four factors (employee efficiency, absenteeism, overtime, and the duration of employee breaks) have a significant effect on the ultimate capacity of the cell. The design of experiment allows the capacity planning model to be a useful predictive tool. The transformation of the cell into a lean manufacturing flow line requires a significant investment in change management process, including a focus on the logistical details of transformation, continual reinforcement of the vision with the team, and cross-training the workforce. The transformation resulted in a 94% reduction in non-value added part travel, a 72% reduction in flow reversals in the cell, and a 43% reduction in cell exits. Customer satisfaction metrics increase throughout the course of the project as well. Annualized EBIT performance improved by over 40% over the six months of the project, while the costs associated with reworking errors declined by more than 85%. However, on-time delivery of parts to customers failed to meet expectations because of the physical restructuring of the cell and a three month spike in demand which adversely effected cell capacity. Chapter 5 outlines the changes in business metrics, while Chapter 6 discusses recommendations and lessons learned.
